Claims
- 1. A method of making a flexible, porous separator for an alkaline EMF cell comprising mixing a binder, a polar organic plasticizer, polar filler particles, and an organic solvent to coat the filler particles with said plasticizer so that there is substantially no particle-to-particle contact, wherein said binder is a non-polar thermoplastic rubber-based resin which is soluble in said organic solvent but which is insoluble and unreactive in the alkaline electrolyte, said plasticizer is reactive with the alkaline electrolyte to produce a reaction product which contains a hydroxyl group and/or a carboxylic group, and said filler particles are unreactive with said electrolyte and consist essentially of between about 5% to 15% by weight of at least one first filler material having a surface area of greater than 25 meters.sup.2 /gram, between about 60% to 95% by weight of at least one second filler material having a surface area of 10 to 25 meters.sup.2 /gram, and between 0% to 23% by weight of at least one third filler material having a surface area of less than 10 meters.sup.2 /gram, said weight percentages being based upon the total weight of the fillers and the weight percentages adding up to 100%, coating said mixture on a porous flexible non-metallic substrate and drying said coating.
- 2. A method as claimed in claim 1 wherein the weight percentage of said at least one third filler is between 5% and 15%.
- 3. A method as claimed in claim 2 wherein said binder and said plasticizer are dissolved in said organic solvent and a mixture of said filler particles is then combined with the dissolved binder and plasticizer to form a slurry and said slurry is coated on the substrate.
- 4. A method as claimed in claim 3 wherein said solvent is a chlorinated hydrocarbon solvent.
- 5. A method as claimed in claim 1, 2, or 3 wherein said binder is made up of chains of three blocks wherein the middle block is an elastomer and each end block is thermoplastic.
- 6. A method as claimed in claim 5 wherein polystyrene is the end block and ethylene-butylene rubber is the mid-block.
- 7. A method as claimed in claim 5 wherein the plasticizer is a polyester of ethylene or propylene glycol with azelaic acid or with adipic acid.
- 8. The separator formed by the method of claim 1.
