Claims
- 1. An article of manufacture comprising:an aluminum skin having a surface a thermoplastic build-up applied to the surface of the aluminum skin in a heated fluid state to bond to the skin and cooling to form a selected pattern on the surface from a plurality of cell walls, each of the plurality of cell walls being essentially perpendicular to the surface; and an aluminum backing conformed to and bonded to the build-up wherein the aluminum skin, the thermoplastic build-up, and the aluminum backing for a unitary surface structure.
- 2. The article of claim 1 wherein the aluminum skin is formed from 6061-O aluminum sheet.
- 3. The article of claim 1 wherein the aluminum backing comprises 6061-O aluminum sheet.
- 4. The article of claim 1 wherein the selected pattern includes a first section and a second section, the first section being a hexagonal pattern and the second section being a circular pattern, the first section being proximate to the surface of the skin and the second section being proximate to the backing.
- 5. The article of claim 1 wherein the thermoplastic build-up further comprises filler.
- 6. The article of claim 5 wherein the filler comprises carbon fibers.
- 7. The article of claim 5 wherein the filler comprises microspheres or microballons, the microspheres or microballons acting to lower the viscosity of a composite build up material.
- 8. The article of claim 7 wherein the thermoplastic build-up comprises polycarbonate.
- 9. The article of claim 1 wherein the surface includes a curve.
- 10. The article of claim 9 wherein the curve defines an aspect ratio between about 0.2-0.6.
- 11. An article of manufacture comprising:a skin formed from 6061-O aluminum sheet metal, the skin having a surface, the surface having a curved portion defining an aspect ratio between about 0.2-0.6; a polycarbonate-composite build-up applied to the surface in a selected pattern, the selected pattern including a hexagonal section and a columnar section, the hexagonal section being proximate to the surface and transitioning to the columnar section, the polycarbonate-composite build-up including microballons and polycarbonate resin; and a backing conformed to the columnar section of the build-up, the backing being formed from 6061-O aluminum sheet metal, wherein the skin, build-up, and backing form a unitary surface structure.
