The present invention relates generally to the field of packing materials and, more particularly, to packaging materials for wrapping and cushioning articles.
In the process of packing an article in a packaging container for shipping or transporting the article from one location to another, a protective packaging material (dunnage product) is typically placed in the packaging container with the article. The dunnage product is included to fill any voids or to cushion the article during the shipping or transportation process. Paper packing material is an ecologically-friendly packing material that is recyclable, biodegradable, and composed of a renewable resource. While paper in sheet form could possibly be used as a protective packaging material, it may be preferable to convert the sheets of paper into a low-density dunnage product.
For example, expandable slit-sheet packing material, also referred to as slit-sheet material, slit-sheet stock material, die-cut sheet stock material, or slit material, is useful as a cushioning material for wrapping articles and as a void-fill material for packages. The slit-sheet stock material has a plurality of slits generally arrayed in parallel rows across a width dimension of the slit-sheet stock material. When a stretching force is applied to this slit-sheet material in a length or longitudinal direction, the slit-sheet material expands in both length and thickness, while decreasing in width, to yield an increase in volume and comparable decrease in density. As used herein, the term expanding, therefore refers to a three-dimensional expansion or a volume expansion. Such slit-sheet paper packing material, and the manufacturing thereof, are described in greater detail in U.S. Pat. Nos. 5,667,871 and 5,688,578, the disclosures of which are hereby incorporated herein by reference in their entireties.
The present disclosure describes a dunnage conversion apparatus for dispensing a cushioning wrap material from a roll of expandable slit sheet material. The roll of expandable slit sheet material includes an expandable slit sheet material in an unexpanded state. The expandable slit sheet material can be pulled from the roll of expandable slit sheet material and expanded to a pre-expanded state and an expanded state. To expand the expandable slit sheet material and form the cushioning wrap material, a stretching force is applied to the expandable slit sheet material in a stretching direction as it is pulled from the roll of expandable slit sheet material. The stretching force is applied to the expandable slit sheet material by the user, in combination with a tensioning device in the dunnage conversion apparatus.
An exemplary roll of expandable slit sheet material includes an expandable slit sheet material in an unexpanded state. The expandable slit sheet material includes a plurality of rows of slits extending across a width of the expandable slit sheet material such that a force applied across the direction of each slit causes the slit to open.
An exemplary dunnage conversion apparatus for dispensing a cushioning wrap material from a roll of expandable slit sheet material includes a frame. The frame has a supply support for supporting the roll of expandable slit sheet material for rotation about a central axis as the expandable slit sheet material is pulled from the roll. The apparatus also includes a tensioning device having a friction member abutting the roll of expandable slit sheet material and at least one force spring secured to the frame and the friction member. The force spring is configured to bias the friction member toward the roll of expandable slit sheet material in a direction perpendicular to the central axis. The force spring and friction member maintain consistent pressure on the roll as the expandable slit sheet material is pulled away from the roll and as the roll decreases in diameter. The force applied by the tensioning mechanism against the roll of expandable slit sheet material constantly and automatically applies a rotational resistance to the roll as the roll decreases in diameter. The force withdrawing the expandable slit sheet material from the roll cooperates with the rotational resistance to expand the expandable slit sheet material from the unexpanded state to an expanded state to form the cushioning wrap material.
The friction member may extend across at least a partial length of the roll of expandable slit sheet material in a direction parallel to the central axis.
The friction member may extend across an entire length or more of the roll of expandable slit sheet material in a direction parallel to the central axis.
The friction member may have friction member supports pivotably mounted to the frame, and a bar member mounted to the friction member supports, the bar member extending parallel to and contacting the roll of expandable slit sheet material.
The at least one force spring may be secured to the frame at a first end thereof and secured to the friction member at a second end thereof.
The at least one force spring may be a constant force spring.
The at least one force spring may be configured to bias the friction member against the roll of expandable slit sheet material such that the bar member constantly abuts the roll of expandable slit sheet material as the roll of expandable slit sheet material decreases in diameter.
The dunnage conversion apparatus may additionally include a pair of powered gripping rollers configured to engage the expandable slit sheet material and pull the expandable slit sheet material from the roll of expandable slit sheet material.
The pair of powered gripping rollers may be mounted downstream of the roll of expandable slit sheet material and the tensioning device.
The pair of powered gripping rollers may be biased toward one another and are configured to receive the expandable slit sheet material therebetween.
The dunnage conversion apparatus may additionally include a cutting device for cutting the cushioning wrap material after a desired length of expandable slit sheet material has been pulled away from the roll of expandable slit sheet material and a desired length of cushioning wrap material has been formed.
The cutting device may be mounted downstream of the roll of expandable slit sheet material, the tensioning device, and the pair of powered rollers.
Another exemplary dunnage conversion apparatus for dispensing a cushioning wrap material from a roll of expandable slit sheet material also includes a frame. The frame has a supply support for supporting the roll of expandable slit sheet material for rotation about a central axis as the expandable slit sheet material is pulled from the roll of expandable slit sheet material. The dunnage conversion apparatus also includes a tensioning device that includes a plurality of pre-expansion rollers extending parallel to and spaced apart from the central axis. The plurality of pre-expansion rollers define a serpentine path through which the expandable slit sheet material passes as the expandable slit sheet material is pulled from the roll of expandable slit sheet material. The force withdrawing the expandable slit sheet material from the roll cooperates with the plurality of pre-expansion rollers to cause the expandable slit sheet material to expand from the unexpanded state to a pre-expanded state as the expandable slit sheet material passes through the serpentine path, thereby reducing an amount of stretching force required to cause the expandable slit sheet material to expand to the expanded state to form the cushioning wrap material.
The plurality of pre-expansion rollers may include three pre-expansion rollers forming the serpentine path.
The dunnage conversion apparatus may include a pair of powered gripping rollers configured to engage the expandable slit sheet material and pull the expandable slit sheet material from the roll of expandable slit sheet material.
The pair of powered gripping rollers may be mounted downstream of the roll of expandable slit sheet material and the plurality of pre-expansion rollers.
The pair of powered gripping rollers may be biased toward one another and are configured to receive the expandable slit sheet material therebetween.
The dunnage conversion apparatus may further include a cutting device for cutting the cushioning wrap material after a desired length of expandable slit sheet material has been pulled away from the roll of expandable slit sheet material and a desired length of cushioning wrap material has been formed.
The cutting device may be mounted downstream of the roll of expandable slit sheet material, the plurality of pre-expansion rollers, and the pair of powered rollers.
A method of dispensing a cushioning wrap material from a dunnage conversion apparatus includes the following steps: (a) pulling the expandable slit sheet material away from the roll of expandable slit sheet material, which causes the roll of expandable slit sheet material to rotate about the central axis and decrease in diameter; (b) applying a rotational resistance to the roll of expandable slit sheet material with a tensioning device to cause the expandable slit sheet material to expand in length and thickness during the pulling step. The tensioning device includes a friction member abutting the roll of expandable slit sheet material, and at least one force spring secured to the frame and the friction member. The step of applying a rotational resistance to the roll of expandable slit sheet material includes biasing the friction member of the tensioning device toward the roll of expandable slit sheet material in a direction perpendicular to the central axis with the force spring during the pulling step.
Another method of dispensing a cushioning wrap material from a dunnage conversion apparatus includes the following steps: (a) pulling the expandable slit sheet material from the roll of expandable slit sheet material and between a plurality of pre-expansion rollers extending parallel to and spaced apart from the central axis that define a serpentine path through which the expandable slit sheet material is pulled; and (b) expanding the expandable slit sheet material from the unexpanded state to a pre-expanded state as the expandable slit sheet material is pulled through the serpentine path formed by the plurality of pre-expansion rollers.
Another exemplary dunnage conversion apparatus for dispensing a cushioning wrap material from a supply of expandable slit sheet material includes a supply support for the supply of expandable slit sheet material. The expandable slit sheet material on the supply is in an unexpanded state. The dunnage conversion apparatus also includes a tensioning device that facilitates application of constant tension to the expandable slit sheet material as the expandable slit sheet material is drawn from the supply. The constant tension causes the expandable slit sheet material to expand from the unexpanded state to an expanded state for form the cushioning wrap material.

The rows 30 of slits 28 generally are parallel to one another and generally are periodically, and typically equally, longitudinally spaced from one another. The slits 28 are intermittently but periodically dispersed across the rows 30, with the slits 28 of each row 30 generally being staggered (i.e., laterally offset) in relation to slits 28 of adjacent rows 30. Across each row 30 of slits 28, there may be a greater length of combined slit regions than a combined length of un-slit regions disposed between each slit 28, providing for an optimum amount of expansion of the expandable slit sheet material 14. The pair of powered gripping rollers 44 may be driven by a motor 45 and the speed of the pair of powered gripping rollers 44 may be set by an appropriate configuration of drive elements, such as gears and chains, or the speed may be set electronically via a controller. In summary, the disclosure describes a dunnage conversion apparatus 10 for dispensing a cushioning wrap material from a roll 12 of expandable slit sheet material. The roll 12 of expandable slit sheet material includes an expandable slit sheet material 14 in an unexpanded state. The expandable slit sheet material 14 is pulled from the roll 12 of expandable slit sheet material and expanded to an expanded state. To expand the expandable slit sheet material 14 and form the cushioning wrap material, a stretching force is applied to the expandable slit sheet material 14 in a stretching direction as it is pulled from the roll 12. Accordingly, the dunnage conversion apparatus 10 includes a tensioning device 32 for assisting in the application of such stretching force.
