Claims
- 1. Apparatus for continuously forming a molded laminate comprising an outer perforated sheet having a filler of foamed granules of synthetic thermoplastic material containing a heat expanding agent into a coherent foamed agglutinated body, said apparatus comprising a wrapping and forming die shaped to fold said sheet as a wrapper about foamable plastic granules, means for feeding a controlled supply of said heat expandable granules onto said sheet material in quantity to fill said wrapper after heat expansion, means for passing a heating fluid through laterally the perforated surface of said sheet to contact said heat expandable granules whereby the granules are expanded by said heating fluid to fill said wrapper as a laminate encasing the expanded granular filler and means for drawing said sheet and filler into said forming and wrapping die and in contact with said means for supplying the said heating fluid.
- 2. Apparatus for continuously forming a molded laminate comprising an outer preformed perforated sheet material having a filler of foamed granules of synthetic polyvinyl aromatic thermoplastic material containing a heat expanding agent into a coherent foamed agglutinated laminated body, said apparatus comprising an open-ended molding channel, means for continuously passing and folding the pre-formed perforated sheet material as a wrapper lining upon the surfaces of said molding channel, means for feeding a supply of dry free-flowing heat expandable granules as a deposit within said wrapper in quantity controlled to fill said wrapper and molding channel after heat expansion, means for passing a hot gaseous heating medium through the assembled perforated sheet and granular material to soften, expand and fill said molding channel with the wrapped product, said heating means comprising a chamber having perforations mounted adjacent to said molding channel, means for supplying a hot heating gas to said chamber whereby the heating gas passes from said chamber through said perforations and through said perforated sheet material into heating contact with the heat expandable plastic granules, softening expanding and cohering said granules to each other and to said sheet material, and means for mechanically moving the laminated product through said molding channel in flowing contact with heating gas passing into said product from said heating means.
- 3. Apparatus as defined in claim 2 wherein said molding channel is longitudinally extending and is defined by a pair of spaced apart moving belts which mechanically move the molded product through the space between them, said belts being perforated ans said heating chamber being mounted to pass said heating fluid through said perforated belts, and thence through said perforated sheet material into expansive and molding contact with said granular material therein.

Apparatus as defined in claim 2 wherein said molding channel is longitudinally extending and is defined by a stationary plate forming at least one surface of said channel and a moving belt defining an opposite surface to said stationary plate, said moving belt comprising said mechanical means for moving said molded product through said molding channel, said plate being perforated, and said heating chamber being mounted to pass the heating fluid through said perforated plate, and thence through said perforated sheet material into expansive and molding contact with said granular material therein.

Apparatus as defined in claim 2 wherein said molding channel is arcuate and is defined by arcuately spaced apart surfaces, one surface being an arcuate stationary plate and an opposite surface being the surface of a rotating drum, said rotating drum comprising said means for mechanically moving said molding product through said arcuate molding channel, said arcuate plate being perforated whereby said heating chamber is mounted to pass the heated fluid through said perforated plate, and thence through said perforated sheet material into expansive and molding contact with said granular material therein.
- 6. Apparatus as defined in claim 2 wherein said molding channel is longitudinally extending and said mechanical means for moving the product comprises a pair of tangential rollers frictionally gripping the wrapped product and drawing the same mechanically through said molding channel and past said means for supplying a heating fluid as the sole means for moving the laminated product.
- 7. Apparatus as defined in claim 2 having sealing means on each side of said molding channel, said sealing means comprising a die mounted to shape each of the sides of the laminated product as its passes through said molding channel.
- 8. Apparatus as defined in claim 7 wherein the die on one side is shaped to form a groove in the side of the molded product and the die on the opposite side is shaped to form a tongue in the molded product, said tongue and groove being each sized to complement each other whereby the molded product as a board comprises a groove and tongue on opposite sides interfitting in each board to form a locked panel of boards.
- 9. Apparatus for continuously forming a molded laminate comprising an outer preformed perforated sheet having a filler of foamed granules of polyvinyl aromatic thermoplastic material containing a heat expanding agent into a coherent foamed agglutinated laminated body, said apparatus comprising an open ended molding channel, a wrapping and forming die shaped to fold said sheet about foamable plastic granules, means for passing the sheet material to said wrapping die and foldable in passing through said die and into said channel as a wrapper lining the surface thereof, said channel walls having perforations through which a gaseous heating medium may be passed and into the perforated wrapped product passing through said channel for heating and expansion thereof, means for feeding a controlled supply of said heat expandable granule as a deposit on said sheet material as it is folded to fill the said wrapper and molding channel after heat expansion, means for supplying a heating gas together with said granules within said wrapper and through the perforations in said molding channel whereby the granules are expanded by said heating gas to fill said wrapper as a laminate encasing the expanded granular filler, and means for mechanically moving said laminated product through said forming die.
- 10. Apparatus as defined in claim 9 wherein said means for mechanically moving said laminated product comprises a pair of tangential rollers frictionally gripping the wrapped product and drawing the same through said wrapping die and heating means as the sole means for moving said product through said forming and heating elements.
- 11. Apparatus as defined in claim 9 including means for heating said supply of heat expandable granules as they enter said wrapping means whereby the granules are preliminarily heated as they are wrapped.
- 12. Apparatus as defined in claim 9 having means for coating an adhesive on the inner surface of said sheet as it passes to said wrapping and forming die.
