Claims
- 1. Apparatus for controlling the placement of a polymer composition into a moving porous web having a plurality of structural elements with interstitial spaces there between comprising:
means for applying tension to the porous web within a processing zone; means for applying a shear-thinnable polymer composition onto a surface of the moving tensioned web; means for shear thinning the polymer composition with at least one rigid knife blade to substantially reduce its viscosity and selectively place it into the tensioned web; means for sensing a plurality of parameters selected from the group consisting of the tension at one or more places within the processing zone, the positioning of said knife blade relative to said moving web, the micro porosity of the moving web before and after the processing zone, the placement of an internal layer of polymer within said web, the web density before and after the processing zone, the elemental analysis of the web after the processing zone, and the amount of polymer composition applied to the moving web; and means responsive to said sensing means for controlling one or more of said shear thinning means, said tension applying means, and said polymer applying means.
- 2. Apparatus for controlling the placement of a polymer composition into a moving porous web having a plurality of structural elements with interstitial spaces there between comprising:
means for applying tension to the porous web within a processing zone; means for applying a shear-thinnable polymer composition onto a surface of the tensioned web; means for shear thinning the polymer composition with at least one rigid knife blade to substantially reduce its viscosity and selectively place it into the tensioned web; means for sensing a plurality of parameters selected from the group consisting of the tension at one or more places within the processing zone, the position of said knife blade relative to said moving web, the micro porosity of the moving web before and after the processing zone, the placement of an internal layer of polymer within said web, the web density before and after the processing zone, the elemental analysis of the web after the processing zone, and the amount of the polymer composition applied to the moving web; and online means for comparing selected parameters sensed by said sensing means to preset ranges of parameters for a predetermined product to be made and for controlling one or more of said tension applying means, said polymer applying means, and said shear thinning means in response to any selected parameter being outside of the range for a predetermined product.
- 3. Apparatus as set forth in claim 1 wherein said means for applying tension includes a first tensioning means positioned at the entrance of the processing zone and a second tensioning means positioned at the exit of said processing zone, and said first and second tensioning means establishes a macro tension zone there between.
- 4. Apparatus as set forth in claim 3 wherein said first tensioning means is independently controlled from said second tensioning means.
- 5. Apparatus as set forth in claim 3 including means positioned between said first and second tensioning means for establishing a plurality of micro tension zones there between: and including
means for measuring the tension in said macro zone and said micro zones; and means responsive to said measurements for controlling said tension applying means and said shear thinning means.
- 6. Apparatus as set forth in claim 3 wherein said means for applying tension further includes one or more additional tensioning means positioned within said macro zone for establishing a plurality of additional macro zones and for controlling the tension in the moving web in said additional macro zones.
- 7. Apparatus as set forth in claim 6 wherein said additional tensioning means comprises one or more pairs of nip rolls.
- 8. Apparatus as set forth in claim 6 wherein said tensioning means are each independently controlled.
- 9. Apparatus as set in forth in claim I wherein said polymer composition is selectively placed to encapsulate at least some of the structural elements of said web.
- 10. Apparatus as set forth in claim 1 wherein said polymer composition is selectively placed as an internal layer within said web positioned in a region extending through the web in a direction generally spaced from at least one major surface of said web.
- 11. Apparatus as set forth in claim I wherein said polymer composition is selectively placed to encapsulate at least some of the structural elements of said web and to form an internal aver within said web in a region extending through the web in a direction generally spaced from at least one major surface of said web.
- 12. Apparatus as set forth in claim I wherein the means for shear thinning comprises two or more knife blades spaced apart from one another and urged against the surface of the tensioned web.
- 13. Apparatus as set forth in claim 12, including means for controlling the spacing between said knife blades.
- 14. Apparatus as set forth in claim I, including means for varying the angle of said knife blade relative to said moving web.
- 15. Apparatus as set forth in claim 1, including means for controlling the force of said knife blade against said moving web.
- 16. Apparatus as set forth in claim I, including means for varying the exit angle of the moving web relative to said knife blade.
- 17. Apparatus as set forth in claim I including means for varying the entrance angle of the moving web relative to said knife blade.
- 18. Apparatus as set forth in claim I including means for varying both the entrance angle and the exit angle of said moving web relative to said knife blade.
- 19. Apparatus as set forth in claim 12, including means for independently controlling the force of each of said knife blades against said moving web.
- 20. Apparatus as set forth in claim I, including means for extracting excess polymer from the moving web.
- 21. Apparatus as set forth in claim I including means for curing the polymer composition within the porous web.
- 22. Apparatus as set forth in claim 1, wherein said means for applying tension comprises one or more pairs of nip rolls.
- 23. Apparatus as set forth in claim 22, including means for controlling the pressure between said pairs of nip rolls.
- 24. Apparatus as set forth in claim 22. wherein one or both of the nip rolls of each pair has a rubber surface of a predetermined hardness.
- 25. Apparatus as set forth in claim I, wherein said knife blade has a flat surface at the bottom thereof.
- 26. Apparatus as set forth in claim 25, wherein the angle of entry of the web into said blade is greater than 0 degrees and less than 90 degrees, the web follows the flat surface at the bottom of said blade and the angle of exit of the web from said blade is greater than 0 degrees and less than 90 degrees.
- 27. Apparatus as set forth in claim 21, including means for controlling the release of longitudinal tension of said web to cause the structural members to separate prior to cure.
- 28. Apparatus as set forth in claim 21 wherein said web is under substantially no tension during curing.
- 29. Apparatus as set forth in claim 21 including means for holding said web under transverse tension during curing.
- 30. Apparatus as set forth in claim 1 including means for distorting the web during shear thinning to facilitate entrance of the polymer composition within the web.
- 31. Apparatus as set forth in claim 30 wherein said means for distorting comprises means for stretching said web transversely.
- 32. Apparatus according to claim I wherein the means for shear thinning includes one or more additional knife blades downstream from the first knife blade for working the polymer composition into the web and extracting excess polymer composition from the surface of the web and from within the web.
- 33. Apparatus for controlling the placement of a polymer composition into a moving porous web having a plurality of structural elements with interstitial spaces there between comprising;
means for applying tension to the porous web within a processing zone; means for applying a shear-thinnable polymer composition onto a surface of the tensioned web; means for shear thinning the polymer composition to substantially reduce its viscosity and selectively place it into the tensioned web leaving at least some of the interstitial spaces open, said shear thinning means including at least one process head having a rigid knife blade mounted thereto transversely to said moving web for engagement of said moving web; means for selectively positioning said process head within said processing zone; means mounted to said process head for selectively positioning said knife blade vertically and rotationally against said moving web: and means for curing the treated web.
- 34. Apparatus as set forth in claim 33 further comprising means for supporting the web during cure so that there is substantially no transverse or longitudinal tension on the web.
- 35. Apparatus as set forth in claim 33 wherein the knife blade has a leading edge in contact with said moving web and the axis of rotation of said knife blade is coincident with said leading edge.
- 36. Apparatus as set forth in claim 33 wherein said polymer applying means comprises:
at least one nozzle; means for reciprocating the nozzle transversely across the moving web: a supply for each material in the polymer composition; means for mixing the materials of said polymer composition; means connecting said supply to said mixing means and said mixing means to said nozzle; and means for pumping material from each supply at a desired ratio to said mixer means.
- 37. Apparatus as set forth in claim 36 wherein said mixing means is mounted to said reciprocating means for movement with said nozzle.
- 38. Apparatus as set forth in claim 33 including means for measuring the amount of the polymer composition applied to the moving web.
- 39. Apparatus as set forth in claim 38 including means responsive to said measuring means for controlling the flow rate from said pumping means.
- 40. Apparatus as set forth in claim 33 including at least two process heads and further including a nip stand positioned intermediate said process heads for lowering the tension in the moving web between the nip stand and the end of the processing zone.
- 41. Apparatus as set forth in claim 40 wherein said tension applying means includes:
a first idler roll positioned between said first process head and said nip stand; a second idler roll positioned between said nip stand and said second process head: and a third idler roll positioned after said second process head.
- 42. Apparatus as set forth in claim 41 wherein said idler rolls are adjustable horizontally and vertically.
- 43. Apparatus as set forth in claim 33 wherein said polymer applying means includes means for controlling the flow rate of a plurality of materials used in the polymer composition and for mixing said materials in a desired ratio.
- 44. Apparatus as set forth in claim 43 wherein said polymer applying means includes means for reducing the viscosity of the polymer composition prior to application to the web.
- 45. Apparatus as set forth in claim 33 including;
means for monitoring the amount of polymer composition applied to the moving web; and means responsive to said monitoring means for controlling said polymer applying means.
- 46. Apparatus as set forth in claim 33 including:
means for measuring the tension of the web within said processing zone: and means responsive to said tension measurement for controlling said knife blade positioning means.
- 47. Apparatus as set forth in claim 33 wherein said means for measuring tension comprises means for measuring the force of said moving web against said knife blade and for generating a signal representative of the average tension of the web across said knife blade.
- 48. Apparatus as set forth in claim 33 wherein said shear thinning means includes at least two process heads mounted within said processing zone, said second process head spaced from said first process head and having a rigid knife blade engaging said moving web to extract excess polymer composition therefrom.
- 49. Apparatus as set forth in claim 33 including:
means for measuring the micro porosity' of the web before and after the processing zone; and means responsive to the micro porosity measurements for controlling one or more of said shear thinning means, said tension applying means, said moving means and said polymer applying means.
- 50. Apparatus as set forth in claim 33 including:
means for measuring the density of the web before and after the processing zone; and means responsive to the web density' measurements for controlling one or more of said shear thinning means, said tension applying means, said moving means and said polymer applying means.
- 51. Apparatus as set forth in claim 33 including:
means for analyzing the elements on the untreated side of the web after curing; and means responsive to the elemental analysis for controlling one or more of said shear thinning means, said tension applying means, said polymer applying means and said moving means.
- 52. Apparatus as set forth in claim 33 wherein said shear thinning means places an internal aver within said web; and said apparatus includes;
means for measuring the placement of the internal layer; and means responsive to said measuring means for controlling one or more of said shear thinning means, said tension applying means, said polymer applying means, and said moving means to adjust the placement of said internal layer within said web.
- 53. Apparatus as set forth in claim 33 wherein said curing means includes a plurality of heating zones wherein said first zone includes means for infrared heating of the treated surface of the web and successive zones include means for convection and/or radiant heating of the treated web.
- 54. Apparatus as set forth in claim 33 wherein longitudinal tension of the web is substantially released immediately prior to curing.
- 55. Apparatus as set forth in claim 33 wherein said shear thinning means selectively places said polymer composition to encapsulate at least some of the structural elements of said web and to form an internal layer within said web.
- 56. Apparatus as set forth in claim 33 including means for spraying additives onto the treated web before curing.
- 57. Apparatus as set forth in claim 56 wherein said additives are pressured into said web before curing,
- 58. Apparatus as set forth in claim 33 including:
means for sensing a plurality of parameters selected from the group consisting of: the tension at one or more places within the processing zone, the positioning of said knife blade relative to said moving web, the micro porosity of the moving web before and after the processing zone, the placement of an internal layer of polymer within said web, the web density before and after the processing zone, the elemental analysis of the web after the processing zone, and the amount of polymer composition applied to the moving web; and means responsive to said measuring means for controlling one or more of said shear thinning means, said tension applying means, and said polymer applying means to adjust the placement of said internal layer within said web.
- 59. Apparatus as set forth in claim 33 including;
means for sensing a plurality of parameters selected from the group consisting of the tension at one or more places within the processing zone, the position of said knife blade relative to said moving web, the micro porosity of the moving web before and after the processing tune, the placement of an internal layer of polymer within said web, the web density before and after the processing zone, the elemental analysis of the web after the processing zone, and the amount of polymer composition applied to the moving web; and online means for comparing selected parameters sensed by sensing means to preset ranges of parameters for a predetermined product to be made and for controlling one or more of said tension applying means, said polymer applying means and said shear thinning means in response to any selected parameter being outside of the range for a predetermined product.
