Claims
- 1. Apparatus for controlling placement of a polymer composition into a moving porous web having a plurality of structural elements with interstitial spaces therebetween comprising:means for applying tension to the porous web within a processing zone; means for applying a shear-thinnable polymer composition onto a surface of a tensioned web; means for shear thinning the polymer composition to substantially reduce its viscosity and selectively place it into the tensioned web leaving at least some of the interstitial spaces open, said shear thinning means including at least one process head having a rigid knife blade mounted thereto transversely to said moving web for engagement of said moving web; means for selectively positioning said process head within said processing zone; means mounted to said process head for selectively positioning said knife blade vertically and rotationally against said moving web; and means for curing a treated web.
- 2. Apparatus as set forth in claim 1 further comprising means for supporting the web during cure so that there is substantially no transverse or longitudinal tension on the web.
- 3. Apparatus as set forth in claim 1 wherein the knife blade has a leading edge in contact with said moving web and the axis of rotation of said knife blade is coincident with said leading edge.
- 4. Apparatus as set forth in claim 1 wherein said polymer applying means comprises:at least one nozzle; means for reciprocating the nozzle transversely across the moving web; a supply for each material in the polymer composition; means for mixing the materials of said polymer composition; means connecting said supply to said mixing means and said mixing means to said nozzle; and means for pumping material from each supply at a desired ratio to said mixer means.
- 5. Apparatus as set forth in claim 4 wherein said mixing means is mounted to said reciprocating means for movement with said nozzle.
- 6. Apparatus as set forth in claim 1 including means for measuring an amount of the polymer composition applied to the moving web.
- 7. Apparatus as set forth in claim 6 including means responsive to said measuring means for controlling a flow rate of said pumping means.
- 8. Apparatus as set forth in claim 1 including at least two process heads and further including a nip stand positioned intermediate said process heads for lowering the tension in the moving web between the nip stand and the end of the processing zone.
- 9. Apparatus as set forth in claim 8 wherein said tension applying means includes:a first idler roll positioned between a first process head and said nip stand; a second idler roll positioned between said nip stand and a second process head; and a third idler roll positioned after said second process head.
- 10. Apparatus as set forth in claim 9 wherein said idler rolls are adjustable horizontally and vertically.
- 11. Apparatus as set forth in claim 1 wherein said polymer applying means includes means for controlling a flow rate of a plurality of materials used in the polymer composition and for mixing said materials in a desired ratio.
- 12. Apparatus as set forth in claim 11 wherein said polymer applying means includes means for reducing viscosity of the polymer composition prior to application to the web.
- 13. Apparatus as set forth in claim 1 including:means for monitoring an amount of polymer composition applied to the moving web; and means responsive to said monitoring means for controlling said polymer applying means.
- 14. Apparatus as set forth in claim 1 including:means for measuring the tension of the web within said processing zone; and means responsive to tension measurement for controlling said knife blade positioning means.
- 15. Apparatus as set forth in claim 1 wherein said means for measuring tension comprises means for measuring force of said moving web against said knife blade and for generating a signal representative of average tension of the web across said knife blade.
- 16. Apparatus as set forth in claim 1 wherein said shear thinning means includes at least two process heads mounted within said processing zone, said second process head spaced from said first process head and having a rigid knife blade engaging said moving web to extract excess polymer composition therefrom.
- 17. Apparatus as set forth in claim 1 including:means for measuring micro porosity of the web before and after the processing zone; and means responsive to micro porosity measurements for controlling one or more of said shear thinning means, said tension applying means, said means for selectively positioning said knife blade and said polymer applying means.
- 18. Apparatus as set forth in claim 1 including:means for measuring density of the web before and after the processing zone; and means responsive to web density measurements for controlling one or more of said shear thinning means, said tension applying means, said means for selectively positioning said knife blade and said polymer applying means.
- 19. Apparatus as set forth in claim 1 including:means for analyzing the elements on an untreated side of the web after curing; and means responsive to an elemental analysis for controlling one or more of said shear thinning means, said tension applying means, said polymer applying means and said means for selectively positioning said knife blade.
- 20. Apparatus as set forth in claim 1 wherein said shear thinning means places an internal layer within said web; and said apparatus includes:means for measuring placement of the internal layer; and means responsive to said measuring means for controlling one or more of said shear thinning means, said tension applying means, said polymer applying means, and said means for selectively positioning said knife blade to adjust the placement of said internal layer within said web.
- 21. Apparatus as set forth in claim 1 wherein said curing means includes a plurality of heating zones wherein a first zone includes means for infrared heating of the treated surface of the web and successive zones include means for convection and/or radiant heating of the treated web.
- 22. Apparatus as set forth in claim 1 wherein longitudinal tension of the web is substantially released immediately prior to curing.
- 23. Apparatus as set forth in claim 1 wherein said shear thinning means selectively places said polymer composition to encapsulate at least some of the structural elements of said web and to form an internal layer within said web.
- 24. Apparatus as set forth in claim 1 including means for spraying additives onto the treated web before curing.
- 25. Apparatus as set forth in claim 24 wherein said additives are pressured into said web before curing.
- 26. Apparatus as set forth in claim 1 including:means for sensing a plurality of parameters selected from the group consisting of: the tension at one or more places within the processing zone, the positioning of said knife blade relative to said moving web, micro porosity of the moving web before and after the processing zone, the placement of an internal layer of polymer within said web, web density before and after the processing zone, an elemental analysis of the web after the processing zone, and an amount of polymer composition applied to the moving web; and means responsive to said measuring means for controlling one or more of said shear thinning means, said tension applying means, and said polymer applying means to adjust the placement of said internal layer within said web.
- 27. Apparatus as set forth in claim 1 including:means for sensing a plurality of parameters selected from the group consisting of: the tension at one or more places within the processing zone, the position of said knife blade relative to said moving web, micro porosity of the moving web before and after the processing zone, the placement of an internal layer of polymer within said web, web density before and after the processing zone, an elemental analysis of the web after the processing zone, and the amount of polymer composition applied to the moving web; and online means for comparing selected parameters sensed by sensing means to preset ranges of parameters for a predetermined product to be made and for controlling one or more of said tension applying means, said polymer applying means and said shear thinning means in response to any selected parameter being outside of the range for the predetermined product.
