Claims
- 1. A fiber-containing product for use in the manufacture of fiber-reinforced composite articles comprising:
- a) a prepreg strand comprising a plurality of substantially linear and substantially electrically non-conductive gathered reinforcing fibers adhered together with a solidified, substantially solvent-free chemical treatment comprising a thermoplastic film-forming polymer; wherein said chemical treatment is disposed between and forms a substantially continuous coating on the surface of substantially all of the gathered fibers; and
- b) a thermoplastic coating substantially encasing the prepreg strand.
- 2. The fiber-containing product of claim 1, in the form of pellets having a length of from about 3/16 to 11/2 inches.
- 3. The fiber-containing product of claim 1, wherein said plurality of substantially linear and substantially electrically non-conductive gathered reinforcing fibers numbers in the range of from about 1,500 to about 10,000 fibers.
- 4. The fiber-containing product of claim 1, wherein said plurality of substantially linear and substantially electrically non-conductive gathered reinforcing fibers numbers in the range of from about 2,000 to about 4,000 fibers.
- 5. The fiber-containing product of claim 1, wherein said chemical treatment further comprises a coupling agent.
- 6. The fiber-containing product of claim 5, wherein said chemical treatment comprises a molten, low molecular weight thermoplastic film-forming polymer and a functionalized organic substrate as the coupling agent.
- 7. The fiber-containing product of claim 6, wherein the low molecular weight thermoplastic film-forming polymer is derived from a high molecular weight thermoplastic that has been cracked or otherwise processed to a low molecular weight.
- 8. The fiber-containing product of claim 1, wherein the chemical treatment has a viscosity of up to about 300 cPs at a temperature in the range of from about 93.degree. C. to about 110.degree. C.
- 9. The fiber-containing product of claim 1, wherein the chemical treatment further comprises one or more compounds selected from the group consisting of processing aids, lubricants, viscosity-modifiers and surfactants.
- 10. A process of making a fiber-containing product for use in the manufacture of fibre-reinforced composite article comprising:
- a) forming a plurality of substantially linear and substantially electrically non-conductive gathered reinforcing fibers;
- b) applying a coating of a substantially solvent-free chemical treatment comprising a molten thermoplastic film-forming polymer to said fibers to form coated fibers;
- c) gathering said coated fibers to form a prepreg strand; and
- d) encasing the prepreg strand with a thermoplastic material to form a thermoplastic-encased strand.
- 11. The process of claim 10, wherein the step of encasing the prepreg strand with a thermoplastic material includes using a wire coating process.
- 12. The process of claim 10, wherein the thermoplastic material used for encasing the prepreg strand is polypropylene.
- 13. A process of making a fiber-reinforced composite article comprising:
- a) forming a plurality of substantially linear and substantially electrically non-conductive gathered reinforcing fibers;
- b) applying a coating of a substantially solvent-free chemical treatment comprising a molten thermoplastic film-forming polymer to said fibers to form coated fibers;
- c) gathering said coated fibers to form a prepreg strand;
- d) encasing the prepreg strand with a thermoplastic material to form a thermoplastic-encased strand; and
- e) molding the thermoplastic-encased strand to form a fiber-reinforced composite article.
- 14. The process of claim 13, wherein the substantially solvent-free chemical treatment is applied to the reinforcing fibers immediately after they are formed.
- 15. The process of claim 13, wherein the step of molding the thermo plastic-encased strand to form a fiber-reinforced composite article comprises using a process of heating or extrusion or both to disperse the fibers of the prepreg strand throughout the thermoplastic material.
- 16. The process of claim 13, wherein the thermoplastic material used for encasing the prepreg strand is polypropylene.
- 17. The process of claim 13, further comprising chopping the thermoplastic-encased strand into pellets before molding the thermoplastic-encased strand to form said fiber-reinforced composite article.
- 18. The process of claim 13, further comprising combining the thermoplastic-encased strand with a resinous matrix material and molding the combination to form said fiber-reinforced composite article.
- 19. The process of claim 13, wherein the step of encasing the prepreg strand with a thermoplastic material includes using a wire coating process.
- 20. A fiber-reinforced composite article made by the process of claim 13.
