Claims
- 1. An automated system for continuously manufacturing homogeneous thin flake or powder material comprising:
a precision material feeder; a continuous blender into which precursor powders are fed by said material feeders and are blended to form a homogeneous powder mixture; a melting tank wherein said homogeneous powder mixture from said blender is heated to form a eutectic melt; a rotating water-cooled cylinder onto which said eutectic melt is dripped from said melting tank and cooled to form uniform size thin flake material; and removing means for removing the uniform size thin flake material from said rotating water-cooled cylinder.
- 2. The system of claim 1, wherein said melting tank includes at least one nozzle through which said eutectic melt flows.
- 3. The system of claim 2, wherein said at least one nozzle is formed from one of ceramic and metallic material.
- 4. The system of claim 3, wherein said at least one nozzle further comprises raised orifices at a first end, wherein said eutectic melt flows into said orifices from said melting tank and through said at least one nozzle before dripping onto said cylinder, and wherein said orifices are located within said melting tank at a distance above the bottom of said tank.
- 5. The system of claim 1, wherein said melting tank further comprises a liquid melt zone, said liquid melt zone containing getter materials for absorbing and removing contaminant materials.
- 6. The system of claim 5, wherein said getter materials comprise high surface area nickel or iron foam.
- 7. The system of claim 1, further comprising load cells adapted to support said melting tank and to continuously monitor tank weight and control power feed rate to maintain a specified head pressure in, and prevent overfilling of, said tank.
- 8. The system of claim 7, wherein said melting tank further comprises an air-cooled inlet sleeve through which said homogenous powder mixture falls from said blender.
- 9. The system of claim 1, wherein said means for removing said uniform size thin flake material from said rotating water-cooled cylinder is a scraper.
- 10. The system of claim 9 further comprising a belt conveyor for transporting said uniform size thin flake material to powder processing equipment to produce a uniform size powder material.
- 11. The system of claim 10, wherein said uniform size powder material has a molar composition within the range of ±1% molar ratio.
- 12. The system of claim 10, wherein said precursor powders comprise at least one of lithium carbonate, potassium carbonate, and sodium carbonate, wherein said eutectic melt is an electrolyte eutectic melt, and wherein said uniform size powder material is ionically conductive.
