Claims
- 1. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined and fixed by said pressure; injecting said determined volume of plastic material into said mold cavity; and injecting said determined and fixed volume of gas into said plastic material in said mold cavity, while maintaining the pressure of said gas substantially constantly with the plastic pressure, said injection of said gas being delayed until sufficient plastic material has been injected into said mold cavity thereby preventing passage of said gas completely through said plastic material and causing blow-out.
- 2. The method as set forth in claim 1 further comprising the step of providing said determined volume of gas in a chamber in said gas injection mechanism, said gas having said predetermined pressure.
- 3. The method as set forth in claim 2 wherein said chamber has a piston member and a fixed stroke length in said chamber.
- 4. The method as set forth in claim 1 wherein said gas is injected into said plastic material after 1%-99.9% of the plastic material has been injected out of said extruder barrel and into the mold cavity.
- 5. The method as set forth in claim 1 further comprising the step of stopping and then restarting the injection of gas into the plastic material.
- 6. The method as set forth in claim 1 wherein said gas is continued to be injected into the plastic material in the mold cavity after all of the plastic material has been injected into said mold cavity.
- 7. The method as set forth in claim 1 wherein said injection of gas is continued until said screw in said extruder barrel has bottomed out.
- 8. The method as set forth in claim 1 further comprising the step of controlling the rate of injection of the gas into said plastic material whereby a smoother introduction of the gas into said material is achieved.
- 9. The method as set forth in claim 8 wherein the rate of injection of the gas is controlled by a flow control device.
- 10. The method as set forth in claim 1 wherein said step of injecting said quantity of plastic material from said barrel is determined by the distance traveled by said screw.
- 11. The method as set forth in claim 1 wherein said quantity of gas is injected from a compression chamber with a moveable piston and said quantity of gas is fully injected into said plastic material when said piston has traveled its full stroke in said compression chamber.
- 12. The method as set forth in claim 11 further comprising the step of having said piston in said compression chamber travel its full distance during injection of the gas into said plastic material during each injection cycle.
- 13. The method as set forth in claim 12 wherein said piston is moved to its full bottom position by said quantity of gas to be injected into said plastic material.
- 14. The method as set forth in claim 13 wherein all of said gas accumulated in said compression chamber is injected into said plastic material during each injection cycle.
- 15. The method as set forth in claim 1 wherein the plastic material is injected into said mold cavity and said gas is injected into said plastic material at the same pressure.
- 16. The method as set forth in claim 1 wherein the plastic material is injected into said mold cavity and said gas is injected into said plastic material at the same rates of speed.
- 17. The method as set forth in claim 1 wherein the plastic material is injected into said mold cavity and said gas is injected into said plastic material at different rates of speed.
- 18. The method as set forth in claim 1 further comprising the step of venting the gas from said hollow plastic article.
- 19. The method as set forth in claim 18 further comprising the step of capturing and reclaiming the vented gas.
- 20. The method as set forth in claim 1 wherein said injection of gas into said plastic material is pressure switch controlled.
- 21. The method as set forth in claim 1 wherein said gas and plastic material are simultaneously injected into said mold cavity to form said hollow plastic article.
- 22. The method as set forth in claim 1 wherein said gas and plastic material are injected into said mold cavity using the same power source.
- 23. The method as set forth in claim 1 wherein said plastic material is injected by longitudinal movement of said screw of said barrel.
- 24. The method as set forth in claim 1 wherein said injection molding machine further comprises a nozzle and a manifold and hot runner mechanism and wherein said gas is introduced into said plastic material in said barrel, nozzle, or manifold and hot runner mechanism.
- 25. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined by said pressure; starting to inject said determined volume of plastic material into said mold cavity to form a plastic material melt stream; and injecting said determined volume of gas into said plastic material melt stream in said mold cavity while maintaining the pressure of plastic injection substantially constant with said gas pressure.
- 26. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined by said pressure; injecting said determined volume of plastic material into said mold cavity; injecting said determined volume of gas into said plastic material in said mold cavity; and stopping and then restarting the injection of gas into the plastic material.
- 27. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined by said pressure; injecting said determined volume of plastic material into said mold cavity; injecting said determined volume of gas into said plastic material in said mold cavity; and continuing said injection of gas until said screw in said extruder barrel has bottomed out.
- 28. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined by said pressure; injecting said determined volume of plastic material into said mold cavity; and injecting said determined volume of gas into said plastic material in said mold cavity; wherein said quantity of gas is injected from a compression chamber with a moveable piston and said quantity of gas is fully injected into said plastic material when said piston has traveled its full stroke in said compression chamber.
- 29. The method as set forth in claim 28 further comprising the step of having said piston in said compression chamber travel its full distance during injection of the gas into said plastic material during each injection cycle.
- 30. The method as set forth in claim 29 wherein said piston is moved to its full bottom position by said quantity of gas to be injected into said plastic material.
- 31. The method as set forth in claim 30 wherein all of said gas accumulated in said compression chamber is injected into said plastic material during each injection cycle.
- 32. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined by said pressure; injecting said determined volume of plastic material into said mold cavity; and injecting said determined volume of gas into said plastic material in said mold cavity; wherein the plastic material is injected into said mold cavity and said gas is injected into said plastic material at the same rates of speed.
- 33. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the: barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined by said pressure; injecting said determined volume of plastic material into said mold cavity; and injecting said determined volume of gas into said plastic material in said mold cavity; wherein the plastic material is injected into said mold cavity and said gas is injected into said plastic material at different rates of speed.
- 34. A method for creating an injection molded plastic article with a hollow chamber therein and utilizing an injection molding machine, a mold with a cavity, and a gas injection mechanism, and at least one power source for injecting, the plastic and gas, the injection molding machine having a barrel with an injection end and a rotatable and longitudinally moveable screw positioned in the barrel, said method comprising the steps of:determining the volume of said mold cavity; determining the pressure necessary to fill said mold cavity with plastic material; determining the amounts by volume of plastic material and gas desired in said mold cavity, wherein the volume of gas is determined by said pressure; injecting said determined volume of plastic material into said mold cavity; and injecting said determined volume of gas into said plastic material in said mold cavity; wherein said gas and said plastic material are injected into said mold cavity using the same power source.
