Claims
- 1. A method for manufacturing castings, comprising:selecting a set of conditions, each comprised of a pre-selected level for a pre-specified physical parameter for the manufacture of castings thereunder; manufacturing, at a manufacturing facility, a first plurality of castings under said selected set of conditions; analyzing said first plurality of castings for defects; constructing a database from said analysis of said first plurality of castings, said database including at least one defective casting profile; manufacturing, at said manufacturing facility, a second plurality of castings under said selected set of conditions; for each one of said plurality of castings, measuring an actual level for each one of said physical parameters during said manufacture of said casting; discarding, from said second plurality of castings, each casting for which said measured levels of at least one of said physical parameters match one of said at least one defective casting profile of said database; marking each one of said second plurality of castings with a unique identifier; and constructing a profile for each one of said second plurality of castings, each one of said profiles including said actual level of each one of said physical parameters during the manufacture of, and said unique identifier marked on, one of said second plurality of castings; analyzing each one of said second plurality of castings for defects; and including defect information for each one of said second plurality of castings in said profile constructed therefore; wherein the step of analyzing said second plurality of castings for defects further comprises: selecting a first portion of said second plurality of castings for testing at said manufacturing facility; and performing at least one test on each one of said selected portion of said second plurality of castings; and deriving defect information for each one of said selected portion of said second plurality of castings from said at least one test performed thereon.
- 2. The method of claim 1, wherein performing at least one test on each one of said selected portion of said second plurality of castings further comprises:performing a first, destructive, test on a first one of said selected portion of said second plurality of castings; performing a second, non-destructive, test on a second one of said selected portion of said second plurality of castings.
- 3. The method of claim 2, wherein said first, destructive, test is a blister test and said second, non-destructive, test is an x-ray test.
- 4. The method of claim 1, and further comprising:shipping a remaining portion of said second plurality of castings to a processing facility, remotely located relative to said manufacturing facility, for further processing; further processing said remaining portion of said second plurality of castings at said remotely located processing facility; deriving defect information for said remaining portion of said second plurality of castings during said further processing thereof at said remotely located processing facility; wherein defect information for said profile of each one of said selected portion of said second plurality of castings is derived at said manufacturing facility and defect information for said profile each one of said remaining portion of said second plurality of castings is derived at said remotely located processing facility; and wherein said actual level of each one of said physical parameters for said profile of each one of said second plurality of castings is measured at said manufacturing facility.
- 5. The method of claim 4, and further comprising modifying said database to incorporate information derived from said profiles constructed for each one of said second plurality of castings.
- 6. The method of claim 5, and further comprising:manufacturing, at said manufacturing facility, a third plurality of castings under said selected set of conditions; and for each one of said third plurality of castings, measuring an actual level for each one of said physical parameters during the manufacture of said casting; and discarding, from said second plurality of castings, each casting for which said measured levels of at least one of said physical parameters matches one of said at least one defective casting profile of said modified database.
- 7. A method for manufacturing chrome-plated, metal-alloy castings, comprising:selecting a set of conditions, each comprised of a pre-selected level for a pre-specified physical parameter for the manufacture of chrome-plated, metal-alloy castings thereunder; manufacturing, at a manufacturing facility, a first plurality of castings under said selected set of conditions; analyzing said first plurality of castings for defects; constructing a database from said analysis of said first plurality of castings, said database including at least one defective casting profile and at least one suitable casting profile, each one of said at least one defective casting profile containing a value for at least one of said set of conditions; manufacturing, at said manufacturing facility, a second plurality of castings under said selected set of conditions; marking each one of said second plurality of casings with a unique identifier; and constructing a casting profile for each one of said second plurality of castings, each one of said profiles including said actual level of each one of said physical parameters during the manufacture of, and said unique identifier marked on, one of said second plurality of castings; discarding, from said second plurality of castings, each casting for which said profile thereof matches one of said at least one defective casting profile of said database; shipping undiscarded ones of said second plurality of castings to a chrome-plating facility, remotely located relative to said metal-alloy manufacturing facility, for chrome-plating; constructing a defect profile for each one of said undiscarded ones of said second plurality of castings shipped to said chrome-plating facility, said defect profile for each one of said undiscarded ones of said second plurality of castings shipped to said chrome-plating facility containing said unique identifier for a casting and defect information for said casting identified during said chrome-plating process; associating each of said constructed defect profiles with a corresponding one of said casting profiles; and modifying said database to incorporate information derived from said constructed defect profiles and said associated casting profiles.
- 8. A method for manufacturing castings, comprising:manufacturing a first plurality of castings; constructing a corresponding profile for each of said first plurality of castings, said corresponding profile describing conditions under which said casting was manufactured; selecting a first portion of said first plurality of castings for testing; and performing a first, destructive, test on a first one of said selected portion of first plurality of castings; performing a second, non-destructive, test on a second one of said selected portion of said first plurality of castings; deriving defect information for each one of said selected portion of said first plurality of castings from said at least one test performed thereon; for each casting determined to have one or more defects, classifying said corresponding profile as a defective casting profile; and discarding a casting manufactured subsequent to said classifying of corresponding profiles as defective casting profiles if said subsequently manufactured casting was manufactured under said conditions described in one of said defective casting profiles.
- 9. The method of claim 8, wherein said first, destructive, test is a blister test and said second, non-destructive, test is an x-ray test.
- 10. The method of claim 8, wherein discarding a casting manufactured subsequent to said classifying of corresponding profiles as defective casting profiles if said subsequently manufactured casting was manufactured under said conditions described in one of said defective casting profiles further comprises:manufacturing at least one casting subsequent to said classifying of said corresponding profile as a defective casting profile; constructing a corresponding profile for each of said at least one subsequently manufactured casting, said corresponding profile for each of said at least one subsequently manufactured casting describing conditions under which said subsequently manufactured casting was manufactured; determining if said corresponding profile for each of said at least one subsequently manufactured casting matches said defective casting profiles; and discarding each of said at least one subsequently manufacture casting for which said corresponding profile thereof matches said defective casting profiles.
- 11. The method of claim 10, wherein constructing a corresponding profile for each of said at least one manufactured casting further comprises:measuring an actual level for each one of a set of physical parameters under which said casting was manufactured; assigning a unique identifier to said casting; said corresponding profile being comprised of said measured level for each one of said set of physical parameters under which said casting was manufactured and said unique identifier of said casting.
- 12. The method of claim 11, wherein said unique identifier is comprised of a date of manufacture and a serial number.
- 13. The method of claim 12, wherein said set of physical parameters is comprised of cavity pressure, die temperature, at least one die lubricant data component, at least one shot parameter, metal chemistry and metal temperature.
- 14. A method for manufacturing castings, comprising:manufacturing, at a manufacturing facility, a first plurality of castings; constructing a corresponding profile for each one of said first plurality of castings, said corresponding profile describing conditions under which said casting was manufactured; selecting a first portion of said first plurality of castings for testing at said manufacturing facility; and performing a first, destructive, test on a first one of said selected portion of said first plurality of castings; and performing a second, non-destructive, test on a second one of said selected portion of said first plurality of castings; deriving defect information for each one of said selected portion of said first plurality of castings from said at least one test performed thereon; constructing a database from said corresponding profile for each one of said selected portion of said first plurality of castings and said analysis of said selected portion of said first plurality of castings, said constructed database including said corresponding profile for each one of said selected portion of said first plurality of castings determined to have one or more defects; manufacturing, at said manufacturing facility a second plurality of castings; and discarding, from said second plurality of castings, each casting manufactured under conditions described in one of said corresponding profiles included in said database.
- 15. The method of claim 14, wherein said first, destructive, test is a blister test and said second, non-destructive, test is an x-ray test.
- 16. The method of claim 14, wherein each one of said at least one profile included in a database contains a value for at least one physical parameter measured during the manufacture of said casting and wherein discarding each casting manufactured under conditions described in one of said corresponding profiles included in said database further comprises, for each one of said second plurality of castings:constructing a corresponding profile for each one of said second plurality of castings, said corresponding profile containing a value, for each of said at least one physical parameters, measured during the manufacture of said casting; selecting one of said plurality of casting profiles included in said database; comparing said selected casting profile to said corresponding profile for each one of said second plurality of castings; and discarding each one of said second plurality of castings for which said corresponding profile matches said selected casting profile.
- 17. The method of claim 16, and further comprising:marking each one of said first and second plurality of castings with a unique identifier; and wherein said profile for each one of said first and second plurality of castings includes said unique identifier marked thereon.
