Claims
- 1. A rock bit comprising cutting elements for cutting earth formations wherein a cutting element having a central axis is mounted on the bit for contacting the earth formation within a critical zone defined on the cutting element, wherein the cutting element comprises:a grip portion; an non-axisymmetric protrusion extending from an end of the grip portion; and an ultra hard material layer over the protrusion having an axisymmetric outer surface, wherein the critical zone is located not less than 20° and not greater than 80° from the central axis as measured from the intersection of the central axis with the plane of intersection between the protrusion and the grip, and wherein the ultra hard material layer thickness as measured at any point outside the critical zone is less than the thickness of the ultra hard material layer at all points within the critical zone, and wherein the critical zone spans an arc no greater than 180° around the protrusion.
- 2. A rock bit as recited in claim 1 wherein the cutting element protrusion cross-section is linear within the critical zone.
- 3. A rock bit as recited in claim 1 wherein the surface of the cutting element protrusion is convex within the critical zone.
- 4. A rock bit as recited in claim 1 wherein the surface of the cutting element protrusion is concave within the critical zone.
- 5. A rock bit as recited in claim 1 wherein the surface of the cutting element protrusion is textured within the critical zone.
- 6. A rock bit as recited in claim 1 wherein the cutting element protrusion forms a ridge skewed relative to a plane of intersection between the grip and the protrusion.
- 7. A rock bit as recited in claim 1 wherein the critical zone spans no more than 160° around the protrusion.
- 8. A rock bit as recited in claim 1 wherein the grip portion has a diameter and wherein the ultra hard material layer maximum thickness is in the range of 0.015 to 0.25 times the grip portion diameter.
- 9. A rock bit as recited in claim 1 wherein the cutting element further comprises at least one transition layer between the ultra hard material layer and the protrusion.
- 10. A rock bit as recited in claim 9 wherein the grip portion has a diameter and wherein the ultra hard material layer maximum thickness is in the range of 0.01 to 0.15 times the grip portion diameter.
- 11. A rock bit as recited in claim 9 wherein a transition layer of said at least one transition layer comprises a non-uniform outer surface.
- 12. A rock bit as recited in claim 9 wherein a transition layer of said at least one transition layer comprises a thickness that is thinnest within the critical zone.
- 13. A rock bit as recited in claim 9 wherein a transition layer of said at least one transition layer does not extend to at least a portion of the critical zone.
- 14. A rock bit as recited in claim 1 wherein the protrusion comprises two planar sides and wherein the critical zone comprises two sections, each section being aligned with a planar side.
- 15. A rock bit as recited in claim 1 wherein the protrusion comprises a leading surface, a trailing surface, and an apex opposite a base portion, wherein the cutting element further comprises:a first groove formed on a leading surface of the protrusion at the critical zone, the first groove arcuately extending from the base portion of the protrusion toward the apex; and a second groove formed on a trailing surface of the protrusion.
- 16. A rock bit as recited in claim 15 wherein the second groove is an oval depression.
- 17. A rock bit as recited in claim 15 wherein the cutting element further comprises at least one transition layer between the ultra hard material layer and the protrusion.
- 18. A cutting element, having a central axis, for use in a rock bit for contacting earth formations along a critical zone offset from the central axis, comprising:a grip portion; a protrusion extending from an end of the grip portion, the protrusion having a non-axisymmetric outer surface; and an ultra hard material layer over the protrusion, the ultra hard material layer having an axisymmetric outer surface wherein the ultra hard material layer is thickest within the critical zone, wherein the critical zone spans an arc no greater than 180° around the protrusion.
- 19. A cutting element as recited in claim 18 wherein the critical zone is offset from the central axis by at least 20°.
- 20. A cutting element as recited in claim 18 wherein the grip portion has a diameter and wherein the ultra hard material layer maximum thickness is in the range of 0.015 to 0.25 times the grip portion diameter.
- 21. A cutting element as recited in claim 18 further comprising at least one transition layer between the ultra hard material layer and the protrusion.
- 22. A cutting element as recited in claim 21 wherein the grip portion has a diameter and wherein the ultra hard material layer maximum thickness is in the range of 0.01 to 0.15 times the grip portion diameter.
- 23. A cutting element as recited in claim 18 wherein the ultra hard material layer comprises a convex portion.
- 24. A cutting element as recited in claim 18 wherein the critical zone spans an arc no greater than 160° around the protrusion.
- 25. A cutting element, having a central axis, for use in a rock bit for contacting earth formations along a critical zone offset from the central axis, comprising:a grip portion; a protrusion extending from an end of the grip portion, the protrusion having a non-axisymmetric outer surface; and an ultra hard material layer over the protrusion, the ultra hard material layer having an axisymmetric outer surface, wherein the ultra hard material layer is thickest within the critical zone, and wherein the entire outer surface of the ultra hard material is convex.
- 26. A cutting element as recited in claim 25 wherein the critical zone is located not less than 20° and not greater than 80° from the central axis as measured from the intersection of the central axis with the plane of intersection between the protrusion and the grip.
- 27. A cutting element as recited in claim 26 wherein the cutting element comprises a plurality of critical zones arranged radially around the cutting element.
- 28. A cutting element as recited in claim 27 wherein each critical zone spans an arc no greater than 180° around the protrusion.
- 29. A cutting element as recited in claim 27 wherein each critical zone spans an arc no greater than 160° around the protrusion.
- 30. A cutting element, having a central axis, for use in a rock bit for contacting earth formations along a critical zone offset from the central axis, comprising:a grip portion having a base; a protrusion extending from an end of the grip portion, the protrusion having a non-axisymmetric outer surface; and an ultra hard material layer over the protrusion, the ultra hard material layer having an axisymmetric outer surface, wherein the ultra hard material layer is thickest within the critical zone, wherein the ultra hard material layer outer surface comprises a high portion defining a cutting element maximum height level as measured from the grip base along a longitudinal axis of the cutting element, wherein the height level of any portion of the ultra hard material layer outer surface other than the high portion as measured from the grip base along a longitudinal axis is not greater than the maximum height level, and wherein the outer surface of the ultra hard material layer within the critical zone does not extend to the maximum height level.
- 31. A cutting element as recited in claim 30 wherein the critical zone is located not less than 20° and not greater than 80° from the central axis as measured from the intersection of the central axis with the plane of intersection between the protrusion and the grip.
- 32. A cutting element as recited in claim 31 wherein the cutting element comprises a plurality of critical zones arranged radially around the cutting element.
- 33. A cutting element as recited in claims 32 wherein each critical zone spans an arc no greater than 180° around the protrusion.
- 34. A cutting element as recited in claim 33 wherein each critical zone spans an arc no greater than 160° around the protrusion.
- 35. A rock bit comprising cutting elements for cutting earth formations wherein a cutting element having a central axis is mounted on the bit for contacting the earth formation within a critical zone defined on the cutting element, wherein the cutting element comprises:a grip portion; an non-axisymmetric protrusion extending from an end of the grip portion; and an ultra hard material layer over the protrusion having an axisymmetric outer surface, wherein a majority of said ultra hard material outer surface is non-planar, wherein the critical zone is located not less than 20° and not greater than 80° from the central axis as measured from the intersection of the central axis with the plane of intersection between the protrusion and the grip, and wherein the ultra hard material layer thickness as measured at any point outside the critical zone is less than the thickness of the ultra hard material layer at all points within the critical zone.
- 36. A rock bit comprising cutting elements for cutting earth formations wherein a cutting element having a central axis is mounted on the bit for contacting the earth formation within a critical zone defined on the cutting element, wherein the cutting element comprises:a grip portion; an non-axisymmetric protrusion extending from an end of the grip portion; and an ultra hard material layer over the protrusion having an axisymmetric outer surface, wherein the critical zone spans an area from 20° to 80° from the central axis as measured from the intersection of the central axis with the plane of intersection between the protrusion and the grip, and wherein the ultra hard material layer thickness as measured along a line normal to the outer surface of the protrusion and as measured at any point outside the critical zone is less than the thickness of the ultra hard material layer at all points within the critical zone.
