Claims
- 1. A laminated structural panel having at least one facing sheet and having a foam material adhering to the facing sheet wherein the foam material comprises the reaction product of:
- A. phenol-aldehyde resin foam forming reactants,
- B. a blowing agent, and
- C. a surfactant which is the major component of a free radical polymerization, said major component being obtained by the steps of:
- (1) reacting together a cyclic nitrogenous vinyl monomer and an esterified unsaturated dibasic acid by free radical polymerization in the presence of a polyoxyalkylene adduct having the formula
- H--polyoxyalkylene chain).sub.t R,
- wherein R is an organic or inorganic radical and t is the number of polyoxyalkylene chains reacted onto R, said polyoxyalkylene adduct optionally being treated either before or after said polymerization with a capping agent capable of reacting with the hydroxyl groups of said adduct to reduce the hydroxyl number of said adduct to less than 50,
- whereby a reaction product is obtained which can be used as a surfactant in the formation of phenolic foams, said step (1) reaction product comprising said major component and a minor component, the capacity of said major component for stabilizing phenolic foams being greater than that of said total step (1) reaction product; and
- (2) separating from said step (1) reaction product by any conventional method said major and minor components thereof.
- 2. The panel of claim 1 wherein step (2) comprises
- (a) extracting said step (1) reaction product with a selective solvent, said selective solvent having a greater solubility for one of said major and minor components than for the other, to yield an extract comprising said selective solvent and the more soluble of said components and an insoluble residue comprising the other of said components; and
- (b) recovering said major and minor components from said residue and extract.
- 3. The panel of claim 2 wherein said selective solvent has a greater solubility for said minor component.
- 4. The panel of claim 3 wherein the cyclic nitrogenous vinyl monomer has the formula ##STR15## wherein n is 3, 4, or 5, and the esterified unsaturated dibasic acid contains 4 or 5 carbon atoms in the acid portion.
- 5. The panel of claim 4 wherein the esterified unsaturated dibasic acid has the formula
- C.sub.u H.sub.2u-2 (CO.sub.2 C.sub.v H.sub.2v+1).sub.2,
- wherein u is 2 or 3 and v is an integer from 3 to 18.
- 6. The panel of claim 5 wherein the esterified unsaturated dibasic acid is a member selected from the group consisting of dibutyl fumarate, dibutyl maleate, dihexyl fumarate, diamyl methylenemalonate, dipropyl itaconate, dibutyl itaconate, dimethylamyl maleate, diisooctyl maleate, dipentyl maleate, dihexyl maleate, dioctyl maleate, and ditridecyl maleate.
- 7. The panel of claim 6 wherein the cyclic nitrogenous vinyl monomer is N-vinyl-2-pyrrolidinone and the esterified unsaturated dibasic acid is dibutyl maleate.
- 8. The panel of claim 1 wherein t is an integer from 1 to 50 and the molecular weight of the polyoxyalkylene adduct is above about 1000.
- 9. The panel of claim 1 wherein the polyoxyalkylene adduct is treated either before or after the free radical addition polymerization with a capping agent capable of reacting with the hydroxyl groups of said adduct, whereby the hydroxyl number of said adduct is reduced to less than 50.
- 10. The panel of claim 3 wherein the selective solvent is a low-boiling point liquid selected from the group consisting of a hydrocarbon, a halogenated hydrocarbon, and mixtures thereof.
- 11. The panel of claim 12 wherein
- (a) the cyclic nitrogenous vinyl monomer is N-vinyl-2-pyrrolidinone, and
- (b) the esterified unsaturated dibasic acid is dibutyl maleate.
- 12. The panel of claim 1 wherein the polyoxyalkylene adduct is a capped alkoxylated amine having the formula: ##STR16## wherein R.sup.1 is independently an alkoxylated chain having the formula: ##STR17## s is an integer from 2 to 10 inclusive and the ratio p:q is from 10:90 to 90:10, the molecular weight of said alkoxylated amine being from about 1500 to 6000.
- 13. The panel of claim 12 wherein the free radical addition polymerization is conducted in the presence of a free radical initiator selected from the group consisting of peroxide and azo initiators and mixtures thereof.
- 14. The panel of claim 13 wherein the selective solvent is a low-boiling point liquid selected from the group consisting of a hydrocarbon, a halogenated hydrocarbon, and mixtures thereof.
- 15. The panel of claim 12 wherein the cyclic nitrogenous vinyl monomer and esterified unsaturated dibasic acid together comprise between about 5 and 40 weight percent of the polymerization reaction mixture of step (1).
- 16. The panel of claim 15 wherein the cyclic nitrogenous vinyl monomer and esterified unsaturated dibasic acid together comprise about 20 weight percent of the polymerization reaction mixture of step (1) and the molar ratio of the cyclic nitrogenous vinyl monomer to the esterified unsaturated dibasic acid is about 1:1.
- 17. The panel of claim 1 wherein the phenol-aldehyde resin foam forming reactants comprise
- A. an alkylol group containing phenolic polymer of the formula: ##STR18## wherein: a. R.sup.2 is ##STR19## hydrogen or a radical of the formula: ##STR20## b. the R.sup.3 's are independently selected from the group consisting of lower alkyl, phenyl, benzyl, halo, nitro, and hydrogen,
- c. the R.sup.4 's are independently selected from the group consisting of ##STR21## hydrogen, or a radical of above Formula VII, d. the R.sup.5 's are independently selected from the group consisting of lower alkyl, hydrogen, phenyl, benzyl, or furyl,
- e. x is an integer from 2 to 10 inclusive,
- f. the phenolic polymer has a molecular weight between 200 and 2,000 and
- B. a compound of the formula ##STR22## wherein the R.sup.3 's are as defined above, and the weight ratio of B:A is 1:30 to 1:2.
