Claims
- 1. A board mold having a predetermined shape and at least one indeterminate surface between two opposite sides.
- 2. A board mold having a predetermined shape and the capacity to incorporate at least one additional surface; the addition of the surface changes the mold's predetermined shape.
- 3. A board mold capable of assuming a shape provided by a second external surface, and reproducing at least part of the shape of the second external surface during a molding process.
- 4. The mold of claim 3 wherein the mold comprises at least one moveable subpart capable of having its position fixed by attachment to a second surface; the movement of the subpart changing a pre-existing mold shape.
- 5. The mold of claim 3 wherein the mold comprises a plurality of shape-defining subparts, with at least one of the subparts corresponding to a part of the board, with the part of the board characterized as being selected from a group consisting of: bottom rocker, deck, perimeter rail, nose, tail, a channeled bottom, a bottom concave, and bottom concaves.
- 6. A thin, substantially flexible board mold having the capacity to impart a smooth surface in an uncured material as it hardens.
- 7. A board mold made from at least one layer of thermoplastic material.
- 8. A method of producing a board comprising the steps of:
a. providing a shape-defining mold; b. providing a thermoplastic sheet; c. heating the thermoplastic sheet to a deformation temperature; d. applying the thermoplastic sheet to the mold; e. applying pressure to the thermoplastic sheet to form a molded thermoplastic sheet; f. joining the molded thermoplastic sheet to a second layer of material to form a skin core; g. utilizing steps a through f to mold opposite sides; h. providing material in the interior to support the exterior skin; i. bonding two sides of the board together.
- 9. The method according to claim 8 wherein the shape-defining mold comprises synthetic plastic foam.
- 10. The method according to claim 8 wherein the shape-defining mold is a shape-defining structural core.
- 11. The method according to claim 8 wherein the molded thermoplastic sheet is used to mold at least one internal skin layer.
- 12. The method according to claim 8 wherein the interior core is composed of material selected from the group consisting of: low-density foam, expanded bead foam, expanded foam beads, chambered foam, foam having a cellular honeycomb configuration, transverse ribs, transverse bulkheads, shear webs, upper spar caps, lower spar caps, an upper longitudinal reinforcing flange, and a lower longitudinal reinforcing flange.
- 13. The method of claim 8 wherein the molded thermoplastic sheet in used as a sandwich core in a structural sandwich skin.
- 14. A board comprising:
molded right and left sides bonded together substantially about a longitudinal axis of symmetry, each of the right and left sides having a skin covering the board in conventional manner and delimiting an interior; the skin of each of the right and left sides further characterized by having, upper and lower flanges comprising a layer of skin material connecting the right and left sides.
- 15. The board of claim 14 wherein the right and left sides are bonded to a longitudinal reinforcing structure.
- 16. The board of claim 14 wherein the exterior skin is a sandwich skin.
- 17. A board comprising:
upper and lower reinforcing longitudinal reinforcing flanges and a resilient foam incorporated within the body and held in relation to the reinforcing flanges so as to absorb at least a portion of the bending loads received by the reinforcing flange so as to allow it to withstand these loads without damage.
- 18. The board according to claim 17 wherein the resilient foam is confined to the interior core.
- 19. The board according to claim 17 wherein resilient foam is part of the exterior skin.
- 20. The board according to claim 17 is used in the interior core and as pert of the exterior skin.
