Claims
- 1. A headbox for use in an apparatus for carrying out a water felting process wherein said apparatus includes a horizontally moving foraminous support wire, said headbox comprising a housing, a first rotating horizontal distribution roll positioned in said housing, and a second rotating horizontal distribution roll positioned in said housing;said housing including first curved section shaped to conform to the outer cylindrical surface of said first distribution roll, said first curved section closely spaced to a portion of the outer cylindrical surface of said first distribution roll to provide boundary layer viscous drag agitation; said housing including second curved section shaped to conform to the outer cylindrical surface of said second distribution roll, said second curved section closely spaced to a portion of the outer cylindrical surface of said second distribution roll to provide boundary layer viscous drag agitation; and wherein said first curved section is configured to intersect said second curved section across the width of said rolls.
- 2. The headbox of claim 1, wherein said first distribution roll is configured to rotate toward (countercurrent) the incoming aqueous dispersion, while the second distribution roll is configured to rotate with (concurrent) the incoming aqueous dispersion.
- 3. The headbox of claim 1, wherein said distribution rolls are independently driven by variable speed drives.
- 4. The headbox of claim 1, wherein the lowest portion of said first distribution roll is positioned at a higher level than the lowest portion of said second distribution roll.
- 5. The headbox of claim 1, wherein said first curved section is closely spaced to approximately 180° of the outer cylindrical surface of said first distribution roll.
- 6. The headbox of claim 1, wherein said second curved section is closely spaced to approximately 180° of the outer cylindrical surface of said second distribution roll.
- 7. The headbox of claim 1, wherein a weir is formed between said distribution rolls by the intersection of said curved sections.
- 8. The headbox of claim 1, wherein said first distribution roll is vertically disposed beneath said second distribution roll.
- 9. The headbox of claim 8, wherein said housing is closed.
- 10. The headbox of claim 8, wherein said first curved section is closely spaced to more than 300° of the outer cylindrical surface of said first distribution roll.
- 11. The headbox of claim 8, wherein said second curved section is closely spaced to more than 180° of the outer cylindrical surface of said second distribution roll.
- 12. The headbox of claim 8, wherein said first curved section extends around said first roll and intersects said second curved section along two lines, said lines forming a throat between said rolls, said throat extending across the width of said rolls.
- 13. The headbox of claim 8 which includes a system to supply a hot aqueous dispersion to said headbox from below said headbox, said system comprising a feed manifold having multiple slurry feed outlets distributed across the width of said housing, said outlets positioned beneath said first distribution roll, said outlets adapted to feed a hot aqueous dispersion to the space between said housing and the lower portion of said first distribution roll.
- 14. The headbox of claim 13, wherein the cross sectional area of said feed manifold is stepped.
- 15. A headbox for use in an apparatus for carrying out a water felting process wherein said apparatus includes a horizontally moving foraminous support wire, said headbox comprising a housing, a first rotating horizontal distribution roll positioned in said housing, and a second rotating horizontal distribution roll positioned in said housing, said rolls extending across the width of said headbox, said housing including two curved sections, said curved sections extending across the width of the headbox, each of said curved sections being shaped to match the outer cylindrical surface of the corresponding roll and positioned to be closely spaced to the lower half of the corresponding roll to provide boundary layer viscous drag agitation, and said rolls being separated by a weir formed at the intersection of said curved sections.
- 16. The headbox of claim 15, wherein said distribution rolls are configured to rotate in opposite directions.
- 17. The headbox of claim 16, wherein said first distribution roll is configured to rotate toward (countercurrent) the incoming aqueous dispersion, while the second distribution roll is configured to rotate with (concurrent) the aqueous dispersion flowing over the weir.
- 18. The headbox of claim 15, wherein said distribution rolls are independently driven by variable speed drives.
- 19. The headbox of claim 15, wherein said distribution rolls are perforated.
- 20. The headbox of claim 19, wherein said first distribution roll is perforated over about 25 to 35% of its surface and said second distribution is perforated over about 20 to 30% of its surface.
- 21. The headbox of claim 19, wherein said first distribution roll is perforated by holes arranged in a diamond pattern.
- 22. A headbox for use in an apparatus for carrying out a water felting process wherein said apparatus includes a moving foraminous support wire, said headbox comprising a housing, a first rotating horizontal distribution roll positioned in said housing, and a second rotating horizontal distribution roll positioned in said housing, said first distribution roll being vertically disposed beneath said second distribution roll; said rolls extending across the width of said headbox, said housing including two curved sections, said curved sections extending across the width of the headbox, said curved sections being shaped to match the outer cylindrical surface of the corresponding roll and positioned to be closely spaced to most of the corresponding roll to provide boundary layer viscous drag agitation, and said curved sections extending around said rolls to intersect along two parallel lines to form a throat between said rolls, said throat extending across the width of said rolls.
- 23. The headbox of claim 22, wherein said distribution rolls are perforated.
- 24. The headbox of claim 22, wherein said distribution rolls are configured to rotate in opposite directions.
- 25. The headbox of claim 22, wherein said distribution rolls are independently driven by variable speed drives.
- 26. The headbox of claim 22, wherein said first distribution roll is perforated over about 25 to 35% of its surface and said second distribution is perforated over about 20 to 30% of its surface.
- 27. The headbox of claim 22, wherein said first distribution roll is perforated by holes arranged in a diamond pattern.
- 28. The headbox of claim 22 which includes a system to supply a hot aqueous dispersion to said headbox, said system comprising an overhead feed manifold having multiple slurry feed nozzles distributed across the width of said distribution rolls, said nozzles positioned adjacent to the space between said housing and said first distribution roll, said nozzles adapted to feed a hot aqueous dispersion to the space between said housing and said first distribution roll.
- 29. The headbox of claim 28, wherein the cross sectional area of said dispersion feed manifold is stepped across the width of said headbox.
