Claims
- 1. An implantable bone prosthesis, prepared by the process of:
- a) depositing a layer of a powder material in a confined region;
- b) applying a binder material to the powder material in selected regions of the layer to solidify the powder material in the selected regions;
- c) repeating steps (a) and (b) a predetermined number of times to deposit successive layers of powder, with variations in regions to which binder material is applied such that a solidified portion of each layer is bonded to a preceding layer to form at least one texture plate having on at least a portion of one surface thereof a textured surface;
- d) removing loose powder material from the texture plate;
- e) integrating at least one of the texture plates with a heat disposable positive of a bone prosthesis to yield a construct;
- f) forming a fracturable ceramic casting shell around the construct;
- g) removing the heat disposable material encased within the ceramic casting shell to yield a casting mold having at least one of the texture plates disposed therein and oriented such that the textured surface thereof defines at least a portion of an inner wall of the casting mold;
- h) casting a molten metal against the casting mold and allowing the molten metal to harden in contact with the casting mold to form the bone prosthesis, at least a portion of an outer surface of the bone prosthesis corresponding to the textured surface of the texture plate; and
- i) separating the bone prosthesis from the casting mold.
- 2. The implantable bone prosthesis of claim 1 wherein the textured surface of the texture plate includes macropores with undercut edge profiles.
- 3. The implantable bone prosthesis of claim 1 wherein the step of integrating at least one texture plate is accomplished by adhering at least one texture plate to an external surface of the heat disposable positive.
- 4. The implantable prosthesis of claim 3 wherein at least a textured surface of the texture plate is integrated with the heat disposable positive.
- 5. The implantable prosthesis of claim 1 wherein the step of integrating at least one texture plate is accomplished by affixing the texture plate within a mold assembly and subsequently injecting a molten polymeric material into the mold assembly to yield the construct.
- 6. The implantable prosthesis of claim 2 wherein the macropores have a diameter of about 150-600 micrometers.
- 7. The implantable prosthesis of claim 2 wherein the macropores have a diameter of about 150-600 micrometers.
- 8. The implantable prosthesis of claim 1 wherein the bone prosthesis is selected from the group consisting of a femoral stem for an artificial hip, an acetabular shell component of an artificial hip, a tibial plateau of an artificial knee, and a femoral component of an artificial knee.
- 9. An implantable bone prosthesis, prepared by the process of:
- a) forming at least one texture plate having a textured area on at least one surface thereof;
- b) integrating the at least one of the texture plates with a heat disposable positive of the bone prosthesis to yield a construct in which the textured area is embedded within the heat disposable positive;
- c) forming a fracturable ceramic casting shell around the construct;
- d) removing the heat disposable positive from within the casting shell to yield a casting mold such that the at least one texture plate remains bound to the casting mold with the textured area thereof forming a portion of an interior wall of the casting mold;
- e) casting a molten metal against the casting mold and allowing the molten metal to harden in contact with the casting mold to form the bone prosthesis, at least a portion of an outer surface of the bone prosthesis having cast thereinto a textured surface corresponding to the textured area of the at least one texture plate; and
- f) separating the casting mold and the at least one texture plate from the bone prosthesis.
- 10. The prosthesis of claim 9 wherein the textured area of the texture plate includes macropores with undercut edge profiles.
- 11. The prosthesis of claim 9 wherein the texture plate is formed by a 3-dimensional printing process.
- 12. The method of claim 9 wherein the step of integrating at least one of the texture plates is accomplished by affixing the texture plate within a mold assembly and subsequently injecting a molten polymeric material into the mold assembly to yield the construct.
- 13. An implantable bone prosthesis, prepared by the process of:
- a) depositing a layer of a powder material in a confined region;
- b) applying a binder material to the powder material in selected regions of the layer to solidify the powder material in the selected regions;
- c) repeating steps (a) and (b) a predetermined number of times to deposit successive layers of powder, with variations in regions to which binder material is applied such that a solidified portion of each layer is bonded to a preceding layer, to form a casting mold that defines a negative of at least a portion of the bone prosthesis, at least part of the portion of the casting mold having a textured surface;
- d) removing loose powder material from the casting mold;
- e) casting a material in contact with the casting mold and hardening the material to form a bone prosthesis; and
- f) removing the bone prosthesis from the casting mold, whereby an outer surface of the bone prosthesis has cast thereinto a textured surface.
- 14. The bone prosthesis of claim 13 wherein the textured surface includes macropores with undercut edge profiles corresponding to the variations in said regions.
- 15. The bone prosthesis of claim 14 wherein the macropores have a diameter of about 150 to 600 micrometers.
- 16. The bone prosthesis of claim 14 wherein the macropores have a diameter of between 250 and 350 micrometers.
- 17. The bone prosthesis prepared according to claim 13 wherein the bone prosthesis is a part selected from the group consisting of a femoral stem for an artificial hip, an acetabular shell component of an artificial hip, a tibial plateau of an artificial knee, and a femoral component of an artificial knee.
- 18. The bone prosthesis of claim 14 wherein the macropores are shaped as spatial complements of an array of protruding undercut macrofeatures.
- 19. The bone prosthesis of claim 18 wherein the macrofeatures are selected from among bridges, hooks, ridges, depressions, dimples and tunnels.
- 20. The bone prosthesis of claim 14 wherein at least some undercut edges are interconnected.
- 21. An implantable bone prosthesis, prepared by the process of:
- a) depositing a layer of a powder material in a confined region;
- b) applying a binder material to the powder material in selected regions of the layer to solidify the powder material in the selected regions;
- c) repeating steps (a) and (b) a predetermined number of times to deposit successive layers of powder, with variations in regions to which binder material is applied such that a solidified portion of each layer is banded to a preceding layer to form at least a portion of a casting mold that defines a negative of at least a portion of the bone prosthesis, the at least a portion of the casting mold having a textured surface;
- d) removing loose powder from the at least a first portion of a casting mold;
- e) forming a mold assembly comprising the at least a portion of a casting mold;
- f) casting a material in contact with the mold assembly and hardening the material to form a heat disposable positive of a bone prosthesis, the heat disposable positive being attached to the at least a portion of a casting mold;
- g) isolating from the mold assembly from the heat disposable positive and the at least a portion of a casting mold;
- h) forming a fracturable casting shell about the heat disposable positive and the at least a portion of a casting mold;
- i) removing the heat disposable positive from within the casting shell to form a negative mold, the negative mold having a textured region corresponding to the textured surface of the at least a portion of a casting mold;
- j) casting a metallic material in contact with the negative mold, and hardening the metallic material to form the bone prosthesis having an outer surface having cast thereinto at least one textured region corresponding to the textured surface of the at least a first portion of a casting mold; and
- k) isolating the bone prosthesis from the negative mold.
