Claims
- 1. A method for forming a cushion having a smooth bottom surface using a mold, said mold having an elastic member, said elastic member attached along its periphery to rigid frame members having vertical inner edges, said method comprising the steps of:
- (a) placing at least one resilient block on the top surface of a flat, rigid planar base having vertical edges;
- (b) positioning a cover layer, said cover layer having a width greater than the width of said planar base, atop said resilient block;
- (c) placing said cover layer, said resilient block, and said planar base onto said elastic member so that the bottom surface of said planar base is exposed and so that the vertical edges of said planar base are contiguous to said vertical inner edges of said rigid frame members;
- (d) pressing upon said bottom surface of said planar base to force said cover layer, said resilient block, and said planar base into said elastic member;
- (e) deflecting said elastic member to thereby mold said cover layer and said resilient block;
- (f) forcing said cover layer against the vertical edges of said planar base by pressing said cover layer against said contiguous vertical inner edges of said rigid frame members;
- (g) attaching said cover layer to the vertical edges of said planar base, with the excess cover layer extending beyond the bottom surface of said base, to form a seat cushion; and
- (h) trimming the excess of said cover layer flush with the bottom surface of said planar base to provide a seat cushion having a flat smooth bottom surface.
- 2. The method of claim 1 wherein the step of pressing upon the bottom surface of said planar base comprises the step of applying downward force upon said bottom surface with a ram.
- 3. The method of claim 1 wherein the step of deflecting said elastic member comprises the step of deflecting said elastic member downwardly so as to form invertedly said cushion.
- 4. The method of claim 1 wherein the step of attaching said cover layer to the vertical edges of said planar base comprises applying an adhesive to the vertical edges of said planar base.
- 5. The method of claim 1 wherein the step of attaching said cover layer to the vertical edges of said planar base comprises applying an adhesive to said cover layer.
- 6. A method of forming a seat cushion using a mold, said mold having a deflectable planar elastic member, said elastic member attached along its periphery to rigid frame members having vertical inner edges, said method comprising the steps of:
- (a) placing a resilient block upon the top surface of a rigid flat planar base having vertical edges;
- (b) placing a resilient cover layer, said cover layer having a width greater than the width of said planar base, over said resilient block with the ends of said cover layer extending beyond the bottom surface of said planar base;
- (c) placing said cover layer, said resilient block, and said planar base on said elastic member so that the vertical edges of said planar base are contiguous to said vertical inner edges of said rigid frame members;
- (d) pressing upon the bottom surface of said planar base to force said cover layer, said resilient block, and said planar base into said elastic member;
- (e) deflecting said elastic member into a concave configuration to thereby mold said resilient cover layer and said resilient block into a convex shape corresponding to the concave shape of said deflected elastic member;
- (f) urging the ends of said cover layer against the vertical edges of said planar base by forcing said vertical edges against said contiguous inner edges of said rigid frame members;
- (g) attaching said cover layer to the vertical edges of said planar base with the excess cover layer extending beyond the bottom surface of said base to form a seat cushion; and
- (h) trimming the excess cover layer flush with the bottom surface of said planar base to provide a seat cushion having a flat smooth bottom surface.
- 7. The method of claim 6 wherein the step of pressing upon the bottom surface of said planar base comprises the step of applying downward force upon said bottom surface with a ram.
- 8. The method of claim 6 wherein the step of deflecting said elastic member comprises the step of deflecting said elastic member downwardly so as to form invertedly said cushion.
- 9. The method of claim 6 wherein the step of attaching said cover layer to the vertical edges of said planar base comprises applying an adhesive to said vertical edges.
- 10. The method of claim 6 wherein the step of attaching said cover layer to the vertical edges of said planar base comprises applying an adhesive to said cover layer.
- 11. A method for forming a cushion having a flat smooth bottom surface using a mold and a ram, said mold having an elastic member, said elastic member attached along its periphery to rigid frame members having vertical inner-edges, said method comprising the steps of:
- (a) placing a polyurethane foam resilient block upon the top surface of a flat rigid wooden planar base having vertical edges;
- (b) positioning a polyurethane foam cover layer having a width greater than the width of said planar base over said resilient block;
- (c) placing said cover layer, said resilient block, and said planar base on said elastic member so that said vertical edges of said planar base are contiguous said vertical inner edges of said rigid frame members;
- (d) urging said planar base downwardly with said ram to force said cover layer, said resilient block, and said planar base invertedly into said elastic member;
- (e) deflecting said elastic member downwardly, thereby molding said resilient block and said cover layer into a convex shape corresponding to the concave shape of said deflected elastic member;
- (f) pressing said cover layer between the vertical edges of said planar base and the contiguous vertical inner edges of said rigid frame members;
- (g) attaching said cover layer to the vertical edges of said planar base with the excess cover layer extending beyond the bottom surface of said base; and
- (h) trimming the excess cover layer flush with the bottom surface of said planar base to provide a cushion having a flat smooth bottom surface.
