Claims
- 1. The method of forming an integrated truss structure with a mold having a first fixed mold member including a plurality of spaced raised flat portions, a plurality of spaced recessed flat portions, and a plurality of open grooves connecting said raised and recessed portions, said open grooves sloping from said raised flat portions to said recessed flat portions, and a second movable mold member, including a plurality of spaced raised flat portions, a plurality of spaced recessed flat portions, and a plurality of open grooves connecting said raised flat portions and said recessed flat portions, said open grooves sloping away from said raised flat portions to said recessed flat portions, the method comprising the steps of:
- moving said second mold member into registration with said first mold member, wherein said raised flat portions of said first member are aligned with said recessed flat portions of said second member and vice versa, the position of said raised and recessed flat portions of said first and second mold members defining a plurality of junction chambers and the position of said open grooves of said first and second mold members defining a plurality of strut beam chambers;
- injecting a moldable material into and throughout said strut beam chambers and said junction chambers formed by said registration of said first and second mold members to form a unitary molded truss structure;
- cooling said moldable material until said material is solidified; and
- separating said second mold member from said first mold member to permit removal of said molded integrated truss structure.
- 2. A method of forming an integrated truss structure with male and female mold members, said male mold members having a top surface and a plurality of open grooves formed in said top surface and sloping away therefrom, said female mold members each having a recessed cavity therein, said cavity having a generally flat surface and a plurality of open grooves formed in each of said female mold members sloping away from said flat surface of said cavity, said method comprising the steps of:
- alternately positioning a plurality of male mold members adjacent a corresponding plurality of female mold members on a first support structure;
- positioning on a second support surface a plurality of female mold members in opposed relationship to said male mold members on said first support surface and vice versa;
- positioning the male and female mold members on said first support with respect to said male and female mold members on said second support, said male mold members having a mating opposed female and mold member, said grooves in said male and female mold members defining a plurality of strut beam chambers extending away from a junction chamber, said junction chamber being alternately on the upper and lower sides of said strut beam chambers;
- injecting a moldable material into and throughout said strut beam and junction chambers to form a unitary molded truss structure;
- cooling said moldable material until it solidifies; and
- separating said opposed male and female mold members from one another to permit removal of said molded integrated truss structure.
- 3. A method of forming an integrated truss structure having a plurality of symmetrically disposed junction plates on each side of said truss structure with said junction plates being interconnected by a plurality of orthogonally disposed strut beams comprising the steps of:
- positioning a plurality of male mold members on a first support surface, each of said male mold members having a top surface and a plurality of open grooves formed in said top surface and sloping away therefrom;
- positioning a plurality of female mold members on said support surface, each of said female mold members having a recessed cavity therein, said cavity having a generally flat surface and a plurality of open grooves sloping away from said surface of said cavity, said male and female mold members being alternately positioned adjacent one another on said support surface;
- alternately positioning a plurality of said male mold members adjacent a corresponding plurality of said female mold members on a second support surface;
- moving said male and female mold members on said first and second support surfaces into registration with one another so that the male mold members on said first support surface are positioned opposite said female mold members on said second support surface and vice versa, the registration of said open grooves in said male and female mold members defining strut beam chambers and the registration of said top surfaces of said male mold members with said generally flat surface in said recessed cavities in said female mold members defining a plurality of junction chambers, said strut beam chambers sloping away from said junction chambers at a predetermined angle;
- injecting a moldable material into and throughout said strut beam chambers and said junction chambers to form a unitary molded truss structure;
- cooling said moldable material until solidified; and
- separating said opposed male and female mold members on said first and second support surfaces to thereby permit removal of said molded integrated truss structure.
