Claims
- 1. A method to create hollow spheres comprising the steps of:
- mixing a blowing agent with molten material;
- suspending said mixture in a zero gravity environment;
- foaming said material to form a cellular structure having inner cell walls by action of the blowing agent with the molten material;
- expanding the volume of said molten material by said foaming;
- forming a sphere of said foamed molten material;
- cooling the outside surface of said sphere leaving remaining molten material;
- solidifying said outside surface by said cooling;
- breaking the foam's inner cell walls;
- forming a hollow interior in said sphere by said breaking of said foam's inner cell walls;
- cooling said remaining molten material; and
- forming an inner sphere wall having a solid surface within said solid outside surface by cooling said remaining molten material.
- 2. The method of claim 1 wherein the step of breaking said foam's inner cell walls includes the steps of:
- tunneling into said sphere;
- heating the inner cell walls of said sphere;
- melting said foam material of said inner cell walls by said heating; and
- coalescing and fusing said foam material by said melting of its cell walls outward toward said sphere's outside surface.
- 3. The method of claim 2 further including the step of:
- regulating the level of heat applied to said inside wall of said sphere to not melt through said solid outside surface of said sphere.
- 4. The method of claim 3 further including the step of:
- carbonizing said sphere by baking said sphere at high temperatures.
- 5. The method of claim 2 further including the step of:
- curing the material of said sphere's outer surface; and
- regulating the level of heat applied to said inside wall of said sphere to not melt through said solid outside surface of said sphere.
- 6. The method of claim 3 further including before the step of heating said inner cell walls the steps of:
- embedding a mass centrally in said foam material; and
- generating said heat for said heating from said mass.
- 7. The method of claim 6 further including the step of:
- directing a heat beam through said tunnel into the center of said structure to heat said mass to generate heat to melt and coalesce the cell walls of said foamed material.
- 8. The method of claim 6 further including the step of:
- generating heat from said mass by providing a heat-producing chemical reaction therein.
- 9. The method of claim 6 further including the step of:
- heating said mass by electric heating.
- 10. The method of claim 2 wherein when suspending said mixture in a zero gravity environment further including the step of:
- containing said mixture in an expandable balloon.
- 11. The method of claim 2 further including the steps of:
- directing a source of heat on selected areas of said molten foamed material before the step of cooling the outside surface of the structure; and
- enlarging the area of said material struck by said directed heat by continued foaming of said material at such area of heating to create a desired shape.

No. 06/947,405 now abandoned which was a continuation-in-part of my previous application entitled Sphere Production Process, filed Jun. 14, 1984, Ser. No. 06/620,688, now abandoned.
