Claims
- 1. A method of producing a reinforcing fiber sheet comprising:
- providing a spray device having a plurality of nozzles each of which has a capillary tube surrounded by a gas discharge pore at the end of said nozzle;
- blowing out a molten resin liquid from a lower end of said capillary tube by a heated air stream discharged through the gas discharge pore to a first layer and forming a binder resin layer on the first layer;
- applying at least a second layer to the first layer to form superposed layers; and
- pressing said superposed layers to each other to form said reinforcing fiber sheet.
- 2. A method of producing a reinforcing fiber sheet according to claim 1, wherein:
- the first layer of the fiber sheet comprises a supporting sheet;
- the step of applying the at least second layer of the fiber sheet to the first layer of the fiber sheet comprises applying reinforcing fiber bundles as the second layer, and then a releasing sheet as a third layer to the binder resin layer side of the supporting sheet, and then a back-up sheet as a fourth layer to the other side of the supporting sheet to form the superposed layers; and
- the step of pressing the superposed layers comprises pressing said superposed layers to adhere said layers to each other.
- 3. A method of producing a reinforcing fiber sheet according to claim 1, wherein:
- the first layer of the fiber sheet comprises a resin-permeable supporting sheet;
- the step of applying the at least second layer of the fiber sheet to the first layer of the fiber sheet comprises applying reinforcing fiber bundles as the second layer, and then a first releasing sheet as a third layer to the binder resin layer side of the resin-permeable supporting sheet, and then a second releasing sheet as a fourth layer to the other side of the resin-permeable supporting sheet to form the superposed layers;
- the step of pressing the superposed layers comprises pressing said superposed layers to adhere said layers to each other; and
- the method of producing the reinforcing fiber sheet further comprises the step of peeling the second releasing sheet and applying a back-up sheet as a fourth layer to affix the back-up sheet to the supporting sheet.
- 4. A method of producing a reinforcing fiber sheet according to claim 1 wherein:
- the first layer of the fiber sheet comprises a back-up sheet;
- the step of applying the at least second layer of the fiber sheet to the first layer of the fiber sheet comprises applying a resin-permeable supporting sheet as the second layer, and then reinforcing fiber bundles as a third layer, and then a releasing sheet as a fourth layer to the binder resin layer side of the back-up sheet to form the superposed layers; and
- the step of pressing the superposed layers comprises pressing said superposed layers to adhere said layers to each other.
- 5. A method of producing a reinforcing fiber sheet according to claim 1, wherein:
- the first layer of the fiber sheet comprises a first releasing sheet;
- the step of applying the at least second layer of the fiber sheet to the first layer of the fiber sheet comprises applying a resin-permeable supporting sheet as the second layer, and then reinforcing fiber bundles as a third layer, and then a second releasing sheet as a fourth layer to the binder resin layer side of the first releasing sheet to form superposed layers;
- the step of pressing the superposed layers comprises pressing said superposed layers to adhere said layers to each other; and
- the method of producing the reinforced fiber sheet further comprises the step of peeling the first releasing sheet and applying a back-up sheet as the first layer to affix the back-up sheet to the supporting sheet.
- 6. A method of producing a reinforcing fiber sheet according to any one of claims 1, 2, 3, 4, or 5, wherein said spray device has resin reservoirs, each of which communicates with a resin entrance; and air chambers, each of which receives air from an air introduction passage and blows out the air to the gas discharge pore, each capillary tube has an upper end opening being open to said resin reservoir and a lower end opening protruding to the position of said air discharge pore or further outward, said upper end opening of the capillary tube protruding upward from the lower surface of said resin reservoir.
- 7. A method of producing a reinforcing fiber sheet according to claim 1, wherein:
- the binder resin layer comprises a fuzz-preventing resin layer; the first layer of the fiber sheet comprises reinforcing fiber bundles;
- the step of applying the at least second layer to the first layer of the fiber sheet comprises applying a first releasing sheet as the second layer to the fuzz-preventing resin layer side of the reinforcing fiber bundles, and then a resin-permeable supporting sheet as a third layer, and then a resin-coated paper as a fourth layer to the other side of the reinforcing fiber bundles to form the superposed layers, the resin coated paper including a back-up sheet and a binder resin layer formed thereon; and
- the step of pressing the superposed layers comprises pressing said superposed layers to adhere said layers to each other.
- 8. A method of producing a reinforcing fiber sheet according to claim 1, wherein:
- the resin layer comprises a fuzz-preventing rein layer; the first layer of the fiber sheet comprises reinforcing fiber bundles;
- the step of applying the at least second layer of the fiber sheet to the first layer of the fiber sheet comprises applying a first releasing sheet as the second layer to the fuzz-preventing resin layer side of the reinforcing fiber bundles, and then a resin-permeable supporting sheet as third layer, and then a resin-coated paper as a fourth layer to the other side of the reinforcing fiber bundles to form the superposed layer, the resin coated paper including a second releasing sheet and a binder resin layer formed thereon;
- the step of pressing the superposed layers comprises pressing said superposed layers to adhere said layers to each other; and
- the method of producing the reinforcing fiber sheet further comprising the step of peeling the second releasing sheet and applying a back-up sheet as the fourth layer to affix the back-up sheet to the supporting sheet.
- 9. A method of producing a reinforcing fiber sheet according to claim 7 or 8, wherein said spray device has resin reservoirs, each of which communicates with a resin entrance; and air chambers, each of which receives air from an air introduction passage and blows out the air to the gas discharge pore; each capillary tube having an upper end opening being open to said resin reservoir and a lower end opening protruding to the position of said air discharge pore or further outward, said upper end opening of the capillary tube protruding upward from the lower surface of said resin reservoir.
