Claims
- 1. A method for making a cast article replicating on at least a part of the surface thereof, at least a portion of the surface of an original object, said method comprising:
(a) making a first mold that replicates at least said portion of the surface of the original object; (b) filling said first mold with a first castable material to produce a cast reproduction; (c) modifying said cast reproduction to form a master reproduction; (d) making a second mold that replicates at least part of the surface of the master reproduction; (e) filling said second mold with a second castable material; and (f) curing the second castable material to produce said cast article that replicates at least said portion of the surface of the original object.
- 2. The method of claim 1 wherein the step of filling said second mold includes the step of using said second mold to produce a plurality of cast articles of at least part of the surface of said second mold.
- 3. The method of claim 1 wherein the step of filling said second mold with a second castable material further includes the step of placing said second mold in a closable support structure.
- 4. The method of claim 3 wherein said closable support structure is made from a rigid material and partially lined with an inert material to prevent adhesion of said second castable material to said closable support structure.
- 5. The method of claim 3 further including the step of venting any excess castable material in the second mold from the closable support structure.
- 6. The method of claim 3 further including the step of venting excess castable material in the second mold from the closable support structure to form at least one mounting on the cast article.
- 7. The method of claim 1 wherein the step of filling the second mold further includes the step of placing at least one powdered coloring agent into the second mold.
- 8. The method of claim 1 wherein the step of filling the second mold further includes the step of placing at least one liquid coloring agent into the second mold.
- 9. The method of claim 1 wherein the step of filling the second mold further includes the step of mixing at least one coloring agent into the second castable material.
- 10. The method of claim 1 wherein a protective agent is added to the second castable material.
- 11. The method of claim 1 further including the step of making at least one additional mold by using the cast article as a second master reproduction.
- 12. The method of claim 1 wherein at least one of the first flexible mold and the second mold are made from silicone.
- 13. The method of claim 1 wherein at least one of the first castable material and second castable material is a polyurethane.
- 14. The method of claim 1 wherein said original object is a natural article.
- 15. The method of claim 1 wherein said original object is a modified natural article.
- 16. The method of claim 1 further including the step of forming at least one mounting aid on the cast article.
- 17. A cast article produced according to the method of claim 1.
- 18. A method for making a cast article replicating on at least part of the surface thereof, at least a portion of the surface of an original object, said method comprising the steps of:
(a) making a first flexible mold that replicates at least said portion of the surface of the original object; (b) lining at least a portion of the inner surface of a first support structure with said first flexible mold so that the surface of said first flexible mold replicating at least said portion of the surface of said original object faces away from the inner surface of said first support structure; (c) filling said first support structure with a first castable material so as to produce a master reproduction of said first flexible mold in said first support structure; (d) inserting said master reproduction into a second support structure; (e) making a second mold of said master reproduction; and (f) filling said second mold with a second castable material to produce said cast article.
- 19. The method of claim 18 wherein the step of filling said second mold includes the step of using said second mold to produce a plurality of cast articles of at least part of the surface of said second mold.
- 20. The method of claim 18 wherein at least one of said first and second support structures is rigid.
- 21. The method of claim 18 wherein the step of filling said second mold with a second castable material includes the step of placing said second mold in a closable support structure.
- 22. The method of claim 21 wherein said closable support structure is rigid.
- 23. The method of claim 21 wherein said closable support structure is at least partially lined with an inert material to prevent adhesion of said second castable material to said closable support structure.
- 24. The method of claim 18 wherein the step of filling the second mold further includes the step of placing at least one powdered coloring agent into the second mold.
- 25. The method of claim 18 wherein the step of filling the second mold further includes the step of placing at least one liquid coloring agent into the second mold.
- 26. The method of claim 18 wherein the step of filling the second mold further includes the step of mixing at least one coloring agent into the second castable material.
- 27. The method of claim 18 wherein a protective agent is added to the second castable material.
- 28. The method of claim 18 further including the step of making at least one additional mold by using the cast article as a second master reproduction.
- 29. The method of claim 18 wherein at least one of the first and second molds is made from silicone.
- 30. The method of claim 18 wherein at least one of the first and second castable materials is a polyurethane.
- 31. The method of claim 18 wherein the original object is a natural article.
- 32. The method of claim 18 wherein the original object is a modified natural article.
- 33. A cast article produced according to the method of claim 18.
- 34. A system for production of cast articles replicating on at least part of the surface of each of the cast articles, a portion of the surface of an original object, said system comprising:
a first mold that replicates said portion of the surface of the original object; a master reproduction made from the first mold; a second mold made from the master reproduction; a first conveyor; said second mold being positioned on said first conveyor, said second mold replicating at least part of the surface of the master reproduction; a dispenser positioned adjacent to said first conveyor for filling said second mold with a castable material; and a second conveyor positioned adjacent to said first conveyor for substantially confining said castable material to said second mold.
- 35. The system of claim 34 further comprising at least one color additive dispenser positioned adjacent to said first conveyor for placing a coloring agent into said second mold.
- 36. The system of claim 34 further comprising at least one dispenser of solvent positioned adjacent to said first conveyor for applying solvent into said second mold.
- 37. The system of claim 34 further comprising at least one dispenser of a protective additive.
- 38. The system of claim 34 further comprising a heater for drying said second mold before being filled with the castable material.
- 39. A method for production of cast articles replicating on at least part of the surface of each of the cast articles, at least a portion the surface of an original object, said method comprising the steps of:
(a) placing on a first conveyor a mold that replicates at least said portion of the surface of said original object; (b) conveying said mold to a dispenser of castable material; (c) filling said mold from said dispenser with castable material; and (d) confining said castable material to said mold.
- 40. The method of claim 39 wherein said step of confining is accomplished by said mold and a second conveyor positioned adjacent to said first conveyor.
- 41. The method of claim 39 further comprising the step of introducing a powdered coloring agents into said mold.
- 42. The method of claim 39 further comprising the step of introducing a liquid coloring agent into said mold.
- 43. A method for making a cast article replicating on at least part of the surface thereof, at least a portion of the surface of a modified object, said method comprising the steps of:
(a) modifying the surface of said object to a predetermined configuration to produce a modified object, (b) making a first mold that replicates at least said portion of the surface of said modified object, (c) filling said first mold with a first castable material to produce a master reproduction, (d) making a second mold that replicates at least part of the surface of said master reproduction, and (e) filling said second mold with a second castable material to produce a cast article of at least part of the surface of said second mold.
- 44. Apparatus for production of a cast article replicating on at least part of the surface thereof, at least a portion of the surface of an original object, said apparatus comprising:
a first mold replicating at least said portion of the surface of the original object; a master reproduction made with a first castable material placed in the first mold; a second mold that replicates at least a part of the surface of the master reproduction; and a closable support structure having a bottom to support the second mold and a top to cover the second mold.
- 45. The apparatus of claim 44 further including a closing mechanism to place the top against the second mold.
- 46. The apparatus of claim 44 further including a second closable support structure.
- 47. The apparatus of claim 44 further including a pressure mechanism applying pressure to compress at least one of the top and bottom on the closable support structure toward each other.
- 48. The apparatus of claim 44 wherein the top of the closable support structure has at least one vent to allow excess castable material to exit.
- 49. The apparatus of claim 44 wherein the top of the closable support structure protrudes into the second mold.
