Claims
- 1. A method of manufacturing a subassembly for a device that contains particulate matter in a compartment, the method comprising:preparing a slurry including liquid and the particulate matter; transferring the slurry into a mold configured to produce a slurry brick that is sufficient equivalent to a space in the compartment designed to receive the particulate matter; freezing the slurry until a slurry brick is created; and transferring the slurry brick into the compartment.
- 2. The method of claim 1, wherein the compartment is a spacer channel for an electrodeionization device.
- 3. The method of claim 1 further comprising using at least two molds to produce at least two slurry bricks that when transferred to the compartment, are substantially equivalent to the internal dimensions of the compartment.
- 4. The method of claim 1 further comprising melting the liquid after transferring the slurry brick into the compartment.
- 5. The method of claim 1, wherein the slurry is prepared in an extruder.
- 6. A method of uniformly distributing the packing density of media used in manufacturing electrodeionization devices, the method comprising forming a slurry of media and a liquid, inserting slurry into a receptacle designed to receive such slurry; vibrating the receptacle with a vibrating device for a time sufficient to distribute the slurry such that its packing density is substantially uniform and freezing the slurry into a predetermined solid shape.
- 7. A method of manufacturing a subassembly for a device that contains particulate matter in a compartment, the method of comprising:preparing a slurry including liquid and the particulate matter; transferring the slurry into a mold configured to produce a slurry brick that is substantially equivalent to a space in the compartment designed to receive the particulate matter; distributing the slurry in the mold by vibrating the slurry-filled mold; freezing the slurry until a brick is created; and transferring the slurry brick into the compartment.
- 8. The method of claim 7 wherein the slurry is distributed in the mold prior to freezing by vibrating the slurry-filled mold from about 0.01 to about 20 minutes.
- 9. The method of claim 7 wherein the slurry is distributed in the mold prior to freezing by vibrating the slurry-filled mold from about 0.05 to about 0.3 minutes.
- 10. The method of claim 7 wherein the slurry is distributed in the mold prior to freezing by vibrating the slurry-filled mold for about 0.08 minutes.
