Claims
- 1. A method of making a separator for an electric current producing cell, said separator comprising:(i) at least two microporous pseudo-boehmite layers, in contact with (ii) at least one protective coating layer comprising a polymer; wherein said method comprises the steps of: (a) coating onto a substrate a first liquid mixture, A, comprising a boehmite sol, to form a first coating layer; (b) drying the first coating layer formed in step (a) to form said microporous pseudo-boehmite layer, to form a dried first coating layer; (c) coating onto the layer formed in step (b) a second liquid mixture, B′, comprising one or more polymers, monomers, or macromonomers, to form a second coating layer; (d) drying the second coating layer formed in step (c) to form said protective coating layer, to form a dried second coating layer; and, (e) repeating steps (a) and (b) to form a third coating layer.
- 2. The method of claim 1, wherein, subsequent to formation of said protective coating layer, there is a further step of curing said protective coating layer to form a cured protective coating layer by use of an energy source.
- 3. The method of claim 2, wherein said curing is performed using an energy source selected from the group consisting of:heat, ultraviolet light, visible light, infrared radiation, and electron beam radiation.
- 4. The method of claim 1, wherein said one or more polymers, monomers and macromonomers for use in forming said protective coating layer have a molecular weight which is too large for impregnation into pores of said microporous pseudo-boehmite layer.
- 5. The method of claim 1, wherein said one or more polymers, monomers and macromonomers for use in forming said protective coating layer have a molecular weight greater than 2000.
- 6. The method of claim 1, wherein said one or more polymers, monomers and macromonomers for use in forming said protective coating layer have a molecular weight greater than 5000.
- 7. The method of claim 1, wherein said one or more monomers and macromonomers for use in forming said protective coating layer are selected from the group consisting of monomers or macromonomers having the formula:R1(R2O)n—R3 wherein:R1 is the same or different at each occurrence and is selected from the group consisting of: CH2═CH(C═O)—O—, CH2═C(CH3)(C═O)O—, CH2═CH—, CH2═CH—O—;R2 is the same or different at each occurrence and is selected from the group consisting of: —CH2—CH2—, —CH(CH3)—CH2—,—CH2—CH2—CH2—, —CH(C2H5)—CH2—, —CH2—CH2—CH2—CH2—; R3 is the same or different at each occurrence and is selected from the group consisting of: cyano, methyl, ethyl, propyl, isopropyl, butyl, isobutyl, hexyl, 2-ethylhexyl, decyl, dodecyl, phenyl, butylphenyl, octylphenyl, nonylphenyl, R1, —X—(OR2)m—R1, —Y[(OR2)o—R1]2, —Z[(OR2)p—R1]3; X is a divalent radical selected from the group consisting of: —(CH2)r—, where r is 3, 4, or 6; Y is a trivalent radical selected from the group consisting of: Z is a tetravalent radical selected from the group consisting of: m is an integer ranging from 0 to 100; n is an integer ranging from 0 to 100; o is an integer ranging from 0 to 100; and p is an integer ranging from 0 to 100.
- 8. The method of claim 1, wherein said one or more monomers or macromonomers for use in forming said protective coating layer are acrylates selected from the group consisting ofpolyethylene glycol diacrylates, polypropylene glycol diacrylates, ethoxylated neopentyl glycol diacrylates, ethoxylated bisphenol A diacrylates, ethoxylated aliphatic urethane acrylates, ethoxylated alkylphenol acrylates, and alkyl acrylates.
- 9. The method of claim 1, wherein said polymer of the separator has a molecular weight greater than 10,000.
- 10. The method of claim 1, wherein said polymer of the separator has a molecular weight greater than 50,000.
- 11. The method of claim 1, wherein said liquid mixture, B′, comprising one or more polymers, monomers, or macromonomers, comprises a polymer.
- 12. The method of claim 1, wherein said one or more polymers of liquid mixture, B′, are selected from the group consisting ofpolyacrylates, polymethacrylates, polyolefins, polyurethanes, polyvinyl ethers, polyvinyl pyrrolidones, acrylonitrile-butadiene rubber, styrene-butadiene rubber, acrylonitrile-butadiene-styrene, sulfonated styrene/ethylene-butylene/styrene triblock polymers, and mixtures thereof.
- 13. The method of claim 1, wherein said liquid mixture, B′, further comprises one or more solvents selected from the group consisting ofwater, acetone, methyl ethyl ketone, acetonitrile, benzene, toluene, tetrahydrofuran, dioxane, chloroform, pentane, hexane, cyclohexane, methyl acetate, ethyl acetate, butyl acetate, and methylene chloride.
- 14. The method of claim 13, wherein said liquid mixture, B′, comprising one or more polymers, monomers, or macromonomers, has a viscosity from 15 cP to 5000 cP.
- 15. The method of claim 1, wherein said liquid mixture, B′, comprising one or more polymers, monomers, or macromonomers, further comprises a pigment.
- 16. The method of claim 15, wherein said pigment is selected from the group consisting ofcolloidal silicas, amorphous silicas, surface treated silicas, colloidal aluminas, amorphous aluminas, conductive carbons, tin oxides, titanium oxides and polyethylene beads.
- 17. The method of claim 1, wherein said liquid mixture, B′, comprising one or more polymers, monomers, or macromonomers, has a viscosity from 15 cP to 5000 cP.
- 18. The method of claim 1, wherein the combined thickness of said pseudo-boehmite layers is from 1 micron to 50 microns.
- 19. The method of claim 1, wherein said protective coating layer has a thickness of from 0.2 micron to 20 microns.
- 20. The method of claim 1, wherein said protective coating layer has a thickness of from 0.5 microns to 10 microns.
- 21. The method of claim 1, wherein said protective coating layer has a thickness of from 0.5 microns to 5 microns.
- 22. The method of claim 1, further comprising, subsequent to step (e), a step of delaminating said separator from said substrate.
- 23. A method of making an electrolyte element for use in an electric current producing cell, wherein said electrolyte element comprises a separator comprising; (i) two microporous pseudo-boehmite layers; and (ii) a protective coating layer comprising a polymer interposed between said microporous pseudo-boehmite layers;wherein said method comprises the steps of: (a) coating onto a substrate a first liquid mixture, A, comprising a boehmite sol, to form a first coating layer; and, (b) drying the first coating layer formed in step (a) to form said microporous pseudo-boehmite layer, to form a dried first coating layer; (c) coating onto the layer formed in step (b) a second liquid mixture, B′, comprising one or more polymers, monomers, or macromonomers to form a second coating layer; (d) drying the second coating layer formed in step (c) to form said protective coating layer, to form a dried second coating layer; (e) repeating steps (a) and (b); and (f) contacting a surface of the structure formed in the previous step with an electrolyte, thereby causing infusion of said electrolyte into pores of said separator.
- 24. The method of claim 23, wherein said method comprises, subsequent to step (e) and before step (f), a step of delaminating said coating layers from said substrate.
- 25. The method of claim 23, wherein said electrolyte comprises one or more materials selected from the group consisting of:liquid electrolytes, gel polymer electrolytes, and solid polymer electrolytes.
- 26. The method of claim 23, wherein said electrolyte is an organic electrolyte.
- 27. The method of claim 23, wherein said electrolyte is an aqueous electrolyte.
- 28. A method of forming an electric current producing cell, said method comprising the steps of:(a) providing an anode; (b) providing a cathode; and, (c) interposing an electrolyte element between said anode and said cathode, wherein said electrolyte element comprises (i) a separator; and (ii) an electrolyte within pores of said separator; wherein said separator comprises: (i) two microporous pseudo-boehmite layers; and, (ii) a protective coating layer comprising a polymer, interposed between said microporous pseudo-boehmite layers.
- 29. The method of claim 28, wherein said electrolyte of said electrolyte element comprises one or more electrolytes selected from the group consisting of:liquid electrolytes, gel polymer electrolytes, and solid polymer electrolytes.
- 30. The method of claim 28, wherein said cell is a secondary electric current producing cell.
- 31. The method of claim 28, wherein said cell is a primary electric current producing cell.
