Claims
- 1. A rebond polyurethane foam structure obtained from the steps of:
- (a) mixing from about 10 to 60 parts by weight of an inorganic filler selected from the group consisting of: calcium carbonate, barium sulfate, silica, talc, and mixtures of such fillers, with from about 90 to 40 parts by weight of particles of flexible polyurethane foam, such that the combined mixture of foam particles and inorganic filler totals 100 parts by weight;
- (b) wetting the admixture of step (a) with from about 10 to about 30 parts by weight, based on 100 parts by weight of the combined foam particles and filler, of a liquid prepolymer binder consisting essentially of a reactive polyol and a reactive polyisocyanate;
- (c) compressing the wetted admixture; and
- (d) curing the binder with steam to provide a rebond polyurethane foam structure with the inorganic filler uniformly distributed in the cured binder.
- 2. The rebond polyurethane foam structure of claim 1, wherein the structure is formed with from about 20 to 50 parts by weight of the filler, from about 80 to 50 parts by weight of the foam particles, with the filler and foam particles combined to total 100 parts by weight, and from about 12 to 25 parts by weight of the prepolymer binder, based on 100 parts by weight of the combined foam particles plus inorganic filler.
- 3. The rebond polyurethane foam structure of claim 1, wherein water is added to the wetted admixture prior to curing.
- 4. The rebond polyurethane foam structure of claim 1, wherein additives selected from the group consisting of catalysts and extender oils, and mixtures thereof, are added to the prepolymer binder.
- 5. The rebond polyurethane foam structure of claim 1, wherein water is added to the admixture of step (a) prior to wetting step (b).
- 6. The rebond polyurethane foam structure of claim 1, wherein the wetted admixture of step (b) is free of surfactants.
- 7. A method of forming a rebond polyurethane foam structure, comprising the steps of:
- (a) mixing together from about 90 to 40 parts by weight of polyurethane foam particles with from about 10 to 60 parts by weight of an inorganic filler selected from the group consisting of: calcium carbonate, barium sulfate, silica, talc and mixtures of such filler, such that the combined foam particles and inorganic filler totals 100 parts by weight;
- (b) wetting the admixture of step (a) with from about 10 to 30 parts by weight, based on 100 parts by weight of the combined foam particles and inorganic filler, of a reactive prepolymer binder consisting essentially of a reactive polyol and a reactive polyisocyanate;
- (c) compressing the wetted admixture; and
- (d) curing the binder with steam to provide a rebond polyurethane foam structure with the inorganic filler uniformly distributed in the cured binder.
- 8. The method of claim 7, wherein from about 20 to 50 parts by weight filler is mixed with from about 80 to 50 parts by weight foam particles, with the filler and foam particles combined totaling 100 parts by weight, and with from about 12 to 25 parts by weight of prepolymer binder based on 100 parts by weight of the combined foam particles and filler.
- 9. The method of claim 7, wherein water is added to the wetted admixture prior to curing.
- 10. The method of claim 7, wherein water is added to the admixture of step (a) prior to wetting step (b).
- 11. The method of claim 7, wherein additives selected from the group consisting of: catalysts and extender oils, and mixtures thereof, are added to the prepolymer binder.
- 12. The method of claim 7, wherein the wetted admixture of step (b) is free of surfactants.
- 13. A rebond polyurethane foam structure obtained from the steps of:
- (a) mixing from about 10 to 60 parts by weight of an inorganic filler selected from the group consisting of: calcium carbonate, barium sulfate, silica, talc, and mixtures of such fillers, with from about 90 to 40 parts by weight of particles of flexible polyurethane foam, such that the combined mixture of foam particles and inorganic filler totals 100 parts by weight;
- (b) wetting the admixture of step (a) with from about 10 to about 30 parts by weight, based on 100 parts by weight of the combined foam particles and filler, of a liquid prepolymer binder that is free of surfactant in a foam-stabilizing amount;
- (c) compressing the wetted admixture; and
- (d) curing the binder with steam to provide a rebond polyurethane foam structure with the inorganic filler uniformly distributed in the cured binder.
- 14. The rebond polyurethane foam structure of claim 13, wherein the liquid prepolymer binder is made from a reactive polyol and a reactive polyisocyanate.
- 15. The rebond polyurethane foam structure of claim 13, wherein additives selected from the group consisting of catalysts and extender oils, and mixtures thereof, are added to the prepolymer binder.
- 16. The rebond polyurethane foam structure of claim 13, wherein the wetted admixture of step (b) is free of surfactants.
- 17. A method of forming a rebond polyurethane foam structure, comprising the steps of:
- (a) mixing together from about 90 to 40 parts by weight of polyurethane foam particles with from about 10 to 60 parts by weight of an inorganic filler selected from the group consisting of: calcium carbonate, barium sulfate, silica, talc and mixtures of such filler, such that the combined foam particles and inorganic filler totals 100 parts by weight;
- (b) wetting the admixture of step (a) with from about 10 to 30 parts by weight, based on 100 parts by weight of the combined foam particles and inorganic filler, of a reactive prepolymer binder that is free of a surfactant in a foam-stabilizing amount;
- (c) compressing the wetted admixture; and
- (d) curing the binder with steam to provide a rebond polyurethane foam structure with the inorganic filler uniformly distributed in the cured binder.
- 18. The method of claim 17, wherein the prepolymer binder is made from a reactive polyol and a reactive polyisocyanate.
- 19. The method of claim 17, wherein additives selected from the group consisting of: catalysts and extender oils, and mixtures thereof, are added to the prepolymer binder.
- 20. The method of claim 17, wherein the wetted admixture of step (b) is free of surfactants.
