Claims
- 1. A three way catalyst (TWC) system that can be used for the removal of hydrocarbons, carbon monoxide and oxides of nitrogen from waste gas, the TWC system comprising a substrate supporting a catalyst, the catalyst comprising a washcoat consisting of:
- (1) zeolite selected from the group consisting of ZSM zeolite and silicalite, the zeolite mixed with high surface area oxide, and
- (2) salt solution of a noble metal, the noble metal selected from the group consisting of platinum and palladium,
- the washcoat being characterized in that substantially all of the noble metal is sited on the high surface area oxide such that both the noble metal and the zeolite are available to catalyze reactants in the waste gas most suited for their respective properties.
- 2. The TWC system of claim 1, wherein the catalyst consists essentially of 1-95 wt. % zeolite, the balance being high surface area oxide and noble metal.
- 3. The TWC system of claim 1, wherein the catalyst consists of 5-60 g/ft3 noble metal, the balance being high surface area oxide and zeolite.
- 4. The TWC system of claim 1, wherein the zeolite is grown on seeds and integrally supported by the substrate.
- 5. The TWC system of claim 1, wherein the substrate is a ceramic honeycomb selected from a group consisting of: cordierite, mullite, alumina, lithium aluminosilicate, titania, zircon, feldspar, quartz, fused silica, clay, aluminum titanate solid solution, silicate, aluminate, zirconia, spinel, glass, glass-ceramic and a combination thereof.
- 6. The TWC system of claim 1, wherein the substrate is a metal honeycomb.
- 7. The TWC system of claim 6, wherein the metal is pre-oxidized.
- 8. The TWC system of claim 6, wherein the substrate is formed of a sintered metal powder selected from a group consisting of aluminum, copper, iron, magnesium, nickel, silicon, steel, titanium, stainless steel and alloys of these metals.
- 9. The TWC system of claim 1, wherein surface area oxide is selected from the group consisting of hydrolyzed aluminum alkoxide, aluminum chlorhydrate, silica, alumina, zirconia, spinel, silica and titania.
- 10. The TWC system of claim 9, wherein the high surface area oxide is a pseudo-boehmite alumina which has been converted to gamma alumina by firing in the range of 500.degree. to 600.degree. C.
- 11. The TWC system of claim 1, wherein the washcoat comprises alumina and silicalite in the silicalite to alumina ratio in the range of 4:1 to 6:1.
- 12. A method of producing the TWC system of claim 1 comprising:
- providing a substrate, a high surface area oxide binder, a zeolite, and solution of a noble metal salt;
- forming a washcoat on the substrate by a technique selected from the group consisting of:
- A) mixing the zeolite with the high surface area oxide binder to form a slurry, coating the substrate with the slurry, heat treating the slurry-treated substrate in a temperature range of 500.degree. to 600.degree. C., and applying the salt solution of the noble metal to the heat treated substrate; and
- B) mixing the zeolite with some of the high surface area oxide binder to form a first slurry,
- mixing the noble metal salt solution with the remaining high surface area oxide binder to form a second slurry,
- heat treating the second slurry,
- mixing the heat treated second slurry with the first slurry to form a third slurry,
- coating the substrate with the third slurry, and
- heat treating the slurry treated substrate in a temperature range of 500.degree. to 600.degree. C.
- 13. The method of claim 12, wherein the washcoat is formed using technique A.
- 14. The method of claim 13, wherein the substrate is formed of sintered metal powder.
- 15. The method of claim 14, wherein the sintered metal powder substrate is provided with a compatible surface oxide layer.
- 16. The method of claim 15, wherein the surface oxide is selected from the group consisting of aluminum oxide, titanium oxide, and silicon oxide.
- 17. The method of claim 12, wherein the washcoat is formed using technique B.
- 18. The method of claim 17, wherein the substrate is formed of sintered metal powder.
- 19. The method of claim 18, wherein the sintered metal powder substrate is provided with a compatible surface oxide layer.
- 20. The method of claim 19, wherein the surface oxide is selected from the group consisting of aluminum oxide, titanium oxide, and silicon oxide.
