Claims
- 1. A method of making a plurality of discrete precisely shaped composites comprising the steps of:
- (a) providing a production tool which has at least one continuous surface, said production tool comprising a plurality of cavities;
- (b) providing a dispensing means capable of introducing a binder precursor comprising a thermosetting resin into said cavities;
- (c) providing a means within a curing zone for at least partially curing said binder precursor;
- (d) introducing said binder precursor onto said production tool so as to fill at least a portion of at least two of said cavities;
- (e) continously moving said production tool through said curing zone wherein radiation energy is transmitted through said production tool to at least partially cure said binder precursor to provide a solidified binder having a shape corresponding to that portion of the production tool into which the binder precursor has been introduced;
- (f) removing said solidified binder from said production tool; and
- (g) converting said solidified binder into a plurality of discrete, precisely shaped composites.
- 2. A method according to claim 1, wherein said binder precursor further comprises abrasive grits.
- 3. A method according to claim 2, wherein said abrasive grits are selected from the group consisting of fused aluminum oxide, ceramic aluminum oxide, heated treated aluminum oxides, silicon carbide, alumina zirconia, diamond, ceria, cubic boron nitride, garnet, and combinations thereof.
- 4. A method according to claim 2, wherein said abrasive grits have an average size ranging from about 0.1 to about 1500 micrometers.
- 5. A method according to claim 2, wherein said abrasive grits have an average size ranging from about 1 to about 150 micrometers.
- 6. A method according to claim 1, wherein said thermosetting resin is selected from the group consisting of phenolic resins, aminoplast resins, urethane resins, epoxy resins, acrylate resins, acrylated isocyanurate resins, urea-formaldehyde resins, isocyanurate resins, acrylated urethane resins, acrylated epoxy resins, and mixtures thereof.
- 7. A method according to claim 6, wherein said binder precursor further comprises a curing agent, catalyst, or initiator for said thermosetting resin.
- 8. A method according to claim 1, wherein said thermosetting resin is selected from the group consisting of acrylated polyester resins, aminoplast resins having pendant alpha, beta unsaturated groups, epoxy resins, acrylate resins, acrylated isocyanurate resins, acrylated epoxy resins, and mixtures thereof.
- 9. A method according to claim 1, wherein said binder precursor further comprises at least one additive selected from the group consisting of fillers, grinding aids, fibers, lubricants, wetting agents, surfactants, water, solvent, pigments, dyes, coupling agents, anti-static agents, plasticizers, suspending agents, and combinations thereof.
- 10. A method according to claim 2, wherein said binder precursor comprises from about 20 to about 95 parts by weight abrasive grits and from about 5 to about 80 parts by weight binder precursor.
- 11. A method according to claim 2, wherein said binder precursor comprises from about 50 to about 90 parts by weight abrasive grits and from about 10 to about 50 parts by weight binder precursor.
- 12. A method according to claim 1, wherein said binder precursor is introduced to the surface of said production tool by a technique selected from the group consisting of die coating, knife coating, and transfer coating.
- 13. A method according to claim 1, wherein said production tool is made from a material selected from the group consisting of metal, ceramic, and plastic.
- 14. A method according to claim 1, wherein said production tool is a cylinder that rotates about an axis.
- 15. A method according to claim 1, wherein said production tool is a flexible substrate.
- 16. A method according to claim 15, wherein said production tool is a flexible thermoplastic substrate.
- 17. A method according to claim 15, wherein said flexible substrate is an endless belt.
- 18. A method according to claim 15, wherein said flexible substrate is a web having two ends.
- 19. A method according to claim 15, wherein said flexible substrate contains a release coating.
- 20. A method according to claim 19, wherein said release coating is selected from the group consisting of silicones and fluorochemicals.
- 21. A method according to claim 15, wherein said flexible substrate comprises a polymer having a polyolefin backbone having fluoroaliphatic groups attached thereto.
- 22. A method according to claim 15, wherein said cavities have a shape selected from the group consisting of pyramids, truncated pyramids, cones, truncated cones, and prisms.
- 23. A method according to claim 1, wherein said radiation energy is selected from the group consisting of electron beam, ultraviolet light, visible light.
- 24. A method according to claim 1, wherein said binder is further cured after said binder is further cured after said solidified binder is removed from said production tool.
- 25. A method according to claim 1, wherein said solidified binder is removed from said production tool by means of ultrasonic energy.
- 26. A method according to claim 1, wherein said solidified binder is removed from said production tool by means of skiving.
- 27. A method according to claim 1, wherein steps (f) and (g) are performed simultaneously.
- 28. A method according to claim 1, wherein said cavities extend completely through said production tool.
- 29. A method according to claim 1, wherein said binder precursor does not extend substantially beyond the surface of said production tool after the cavities have been filled.
- 30. A method according to claim 1, wherein said cavities have at least two shapes.
- 31. A method according to claim 1, wherein said cavities have at least two sizes.
- 32. A method according to claim 1, wherein said cavities have substantially the same sizes and shapes.
- 33. A method according to claim 1, wherein steps (a), (b), (c), (d), (e), (f), and (g) are carried out continuously.
- 34. A method according to claim 1, wherein said solidified binder is removed from said production tool by (1) providing a roll having a smooth surface, and (2) adhering said binder to said smooth surface, said binder exhibiting greater adhesion to said smooth surface than to said production tool.
- 35. A method according to claim 34, wherein said solidified binder is converted into a plurality of discrete composites by skiving from said smooth surface.
- 36. A method of making a plurality of discrete precisely shaped composites comprising the steps of:
- (a) providing a production tool which has at least one continuous surface, said production tool comprising a plurality of cavities;
- (b) providing a carrier web having a major surface;
- (c) providing a dispensing means capable of introducing a binder precursor comprising a thermosetting resin onto said major surface of said carrier web wherein said binder precursor exhibits greater adhesion to said carrier web than to said production tool;
- (d) providing a means within a curing zone for at least partially curing said binder precursor;
- (e) contacting said binder precursor disposed on said carrier web with said production tool so as to fill at least a portion of at least two of said cavities;
- (f) continuously moving said production tool through said curing zone wherein radiation energy is transmitted through said production tool to at least partially cure said binder precursor to provide a solidified binder having a shape corresponding to that portion of the production tool into which the binder precursor has been introduced;
- (g) removing said solidified binder from said production tool; and
- (h) converting said solidified binder into a plurality of discrete, precisely shaped composites.
- 37. A method according to claim 36, wherein said major surface of said carrier web bears a prime coat thereon.
- 38. A method according to claim 36, wherein said major surface comprises a water-soluble or solvent-soluble polymer.
- 39. A method according to claim 38, wherein said solidified binder is converted into a plurality of individual composites by subjecting said major surface of said carrier web to a liquid capable of dissolving said water-soluble or solvent-soluble polymer.
- 40. A method according to claim 36, wherein said binder is removed from said carrier web by ultrasonic energy.
