Claims
- 1. A rapid prototyping apparatus comprising:a dispenser for controllably dispensing a flowable material having a solidification temperature into a build environment which is at a temperature below the solidification temperature of the flowable material, the flowable material being dispensed to accumulate in a vertical direction at a desired rate in a layer-by-layer cross-section basis; a platform disposed in the build environment for supporting a three-dimensional object and support structure being formed by the layer-by-layer cross-section basis, wherein the platform includes a working surface for supporting a first layer of flowable material dispensed by the dispenser; at least one displacement device for relatively displacing the dispenser and the working surface in a plurality of dimensions; a controller coupled to the displacement device and to the dispenser to cause selective dispensing of the flowable material, wherein the controller includes means for combining object data with at least one selected building style for the three-dimensional object and for combining the object data with at least one selected support style for the support structure, the means for combining object data causing material to be dispensed in accordance with the combination of object data and the selected building style on a first portion of at least one of a plurality of layers and in accordance with the combination of object data and the selected support style on a second portion of the at least one layer, wherein the dispensed material accumulates in the vertical direction on the first portion of the at least one layer and on the second portion of the at least one layer at about the desired rate; and a planarizer in communication with the apparatus for passing over the working surface to smooth the flowable material dispensed in each layer to establish a layer thickness for each cross-section.
- 2. The apparatus of claim 1 wherein the apparatus is a selective deposition modeling apparatus, and the dispenser comprises a print head configured to selectively dispense the flowable material.
- 3. The apparatus of claim 1 wherein the means for combining object data with the selected building style includes means for specifying overprinting in a scan direction.
- 4. The apparatus of claim 1 wherein the three-dimensional object has at least one up-facing skin surface and at least one interior portion and wherein the means for combining object data with the selected building style includes means for specifying a higher drop density ratio for forming the up-facing skin surfaces than for the interior portions of the three-dimensional object.
- 5. The apparatus of claim 1 wherein the means for combining object data with the selected building style includes means for specifying forming an interior region of the three-dimensional object with checkerboard supports.
- 6. The apparatus of claim 1 wherein the means for combining object data with the selected building style includes means for specifying altering a scan direction and an index direction between two layers.
- 7. The apparatus of claim 1 wherein the means for combining object data with the selected building style includes means for specifying forming the three-dimensional object through raster scanning having a length and width limited to a dispensing region required by a layer being formed.
- 8. The apparatus of claim 1 wherein the means for combining object data with the selected building style includes means for specifying separately forming different components of the three-dimensional object to enable object surfaces to be reoriented as up-facing surfaces during part building, and then combining the separately formed different components.
- 9. The apparatus of claim 1 wherein the means for combining object data with the selected support style includes means for specifying employing a higher number of passes per layer to form the support structure than to form the three-dimensional object.
- 10. The apparatus of claim 1 wherein the means for combining object data with the selected support style includes means for specifying complementary shelving on subsequent layers.
- 11. The apparatus of claim 1 wherein the means for combining object data with the selected support style includes means for specifying column supports with shelving.
- 12. The apparatus of claim 1 wherein the three-dimensional object has an up-facing surface and wherein the means for combining object data with the selected support style includes means for further specifying changing the support pattern in regions greater than a predetermined number of layers above an up-facing surface.
- 13. The apparatus of claim 1 wherein the means for combining object data with the selected support style includes means for specifying air pressure supports.
- 14. The apparatus of claim 1 wherein the dispenser includes an orifice for dispensing material therethrough in droplets toward the working surface and wherein the means for combining object data with the selected building style includes means for specifying a spacing between the orifice of the dispenser and the working surface which is large enough such that the droplets form semi-spherical drops upon impact.
- 15. The apparatus of claim 1, wherein the dispenser comprises at least one multi-jet ink jet dispensing head.
- 16. A rapid prototyping apparatus for forming a three-dimensional structure from a flowable, solidifiable material having a solidification temperature, the apparatus comprising:a dispenser for controllably dispensing the flowable solidifiable material into a build environment which is at a temperature below the solidification temperature of the flowable material, the material being dispensed to accumulate in a vertical direction at a desired rate in a layer-by-layer cross-section basis; a platform for supporting the three-dimensional structure as it is being formed on a layer-by-layer basis, wherein the platform includes a working surface for supporting a first layer of dispensed material, the three-dimensional structure including an object structure and a support structure; at least one displacement device for relatively displacing the dispenser and the working surface in at least two dimensions; a controller coupled to the displacement device and to the dispenser to cause selective dispensing of a plurality of layers of the material, wherein the controller includes means for combining object data with at least one selected building style and for combining the object data with at least one selected support style, the means for combining object data causing material to be dispensed in accordance with the combination of the object data with the selected building style and with the selected support style to form the object structure and the support structure, layer-by-layer, from the same solidifiable material, the object structure and the support structure both accumulating material in the vertical direction at about the desired rate; and a planarizer in communication with the apparatus for passing over the working surface to smooth the material dispensed in each layer to establish a layer thickness for each cross-section.
- 17. The apparatus as recited in claim 16, wherein said means for combining object data with the selected support style also includes means for providing boundary data defining the boundary of each layer of the support structure and for providing style data corresponding to a pattern of solidified material within the boundary of each layer of the support structure, and wherein said controller further includes means for causing the material to be dispensed in accordance with the boundary data and the style data of the support structure.
- 18. The apparatus of claim 16, wherein the dispenser comprises at least one multi-jet ink jet dispensing head.
