Claims
- 1. A method of manufacturing a stencil having a substantially rigid frame and a substantially flexible sheet having at least one aperture passing through the sheet and defining a pattern, a peripheral region of the sheet being attached to the frame, the method comprising:providing a flexible sheet in a mold; passing a first thermoplastic into the mold to mold a substantially rigid frame; permitting the first thermoplastic of the frame to become attached to a peripheral region of the sheet including a second thermoplastic which is physico-chemically compatible with the first thermoplastic; and reducing at least one dimension of the frame to form the flexible sheet into a dome shape within the frame.
- 2. The method of claim 1, wherein the reducing includes permitting post molding shrinkage of the first thermoplastic to reduce the diameter of the frame.
- 3. The method of claim 1, further comprising keeping the mold at a temperature below a softening temperature of the second thermoplastic.
- 4. The method of claim 1, wherein the passing includes injecting the first thermoplastic under pressure into an annular region of the mold, the annular region of the mold allowing the flexible sheet to become welded to the frame along the peripheral region.
- 5. The method of claim 4, further comprising maintaining the mold at a temperature of about 45° C., and wherein the injecting includes injecting the first thermoplastic into the annular region of the mold at a temperature ranging from about 180° C. to about 240° C.
- 6. The method of claim 1, further comprising removing the stencil from the mold.
- 7. The method of claim 1, wherein the providing includes holding the flexible sheet in the mold by suction.
- 8. The method of claim 1, wherein the first thermoplastic is a polyolefin chosen from polyethylenes, polypropylenes, polyacetates, and polycarbonates.
- 9. The method of claim 1, wherein the flexible sheet includes at least a first layer of the second thermoplastic and a second layer made of a material chosen from paper and polyethylene terephthalate.
- 10. A stencil formed according to the method of claim 1.
