Claims
- 1. An electrical device comprising:
- a conductive polymer PTC element having top and bottom surfaces, a first, second, third and fourth side, and a width substantially parallel to the first and second sides and spanning the top and bottom surfaces from the third side of the PTC element to the fourth side of the PTC element;
- a first electrode in electrical contact with and substantially covering the top surface of the PTC element and a second electrode in electrical contact with and substantially covering the bottom surface of the PTC element;
- an insulating layer contacting the first and second electrodes;
- a first contact point on the first electrode and a second contact point on the second electrode, the first and second contact points extending from the third side to the fourth side of the PTC element alone the first and second electrodes, respectively;
- a conductive layer formed on the insulating layer and defining first and second end terminations and first and second contact point extensions extending through the insulating layer substantially perpendicular to the top and bottom surfaces of the PTC element, respectively;
- the first end termination wrapping around the first side of the PTC element and the first contact point extension making electrical and physical contact with the first electrode along the first contact point;
- the second end termination wrapping around the second side of the PTC element and the second contact point extension making electrical and physical contact with the second electrode along the second contact point, the first and second wrap-around end terminations being separated by electrically non-conductive portions; and
- the insulating layer substantially covering the electrodes except at the first and second contact points.
- 2. The electrical device of claim 1, wherein a second conductive layer is formed on the first and second end terminations.
- 3. The electrical device of claim 1, wherein the first contact point is adjacent the end portion of the top surface of the PTC element and the second contact point is adjacent the end portion of the bottom surface of the PTC element opposite the first contact point.
- 4. The electrical device of claim 1, wherein a first electrically non-conductive gap is adjacent the mid-portion of the top surface of the PTC element and a second electrically non-conductive gap is adjacent the mid-portion of the bottom surface of the PTC element.
- 5. The electrical device of claim 1, wherein the first conductive layer comprises a metal selected from the group consisting of tin, silver, copper, nickel, gold and alloys thereof.
- 6. The electrical device of claim 2, wherein the second conductive layer comprises solder.
- 7. The electrical device of claim 1, wherein the insulating layer is a material selected from the group consisting of photo resist, dielectric, ceramic and solder mask.
- 8. An electrical device comprising:
- a laminar PTC element comprised of a polymer component and a conductive filler component, the PTC element having a top and bottom surface, a first second, third and fourth side;
- a first electrode contacting and substantially covering the top surface of the PTC element and a second electrode contacting and substantially covering the bottom surface of the PTC element;
- an insulating layer formed on the first and second electrodes;
- a first contact point on the first electrode and a second contact point on the second electrode, the first and second contact points extending from the third side to the fourth side of the PTC element along the first and second electrodes, respectively;
- a first conductive layer formed on the insulating layer and defining first and second end terminations wrapping around the first and second sides of the PTC element, respectively;
- the first wrap-around end termination including a first contact point extension extending through the insulating layer substantially perpendicular to the top surface of the PTC element and contacting the first electrode along the first contact point;
- the second wrap-around end termination including a second contact point extension extending through the insulating layer substantially perpendicular to the bottom surface of the PTC element and contacting the second electrode along the second contact point;
- first and second electrically non-conductive portions separating the wrap-around end terminations;
- a second conductive layer formed on the first conductive layer; and,
- the insulating layer substantially covering the electrodes except at the first and second contact points.
- 9. The electrical device of claim 8, wherein the device has a resistance at approximately 25.degree. C. of less than 1 ohm.
- 10. The electrical device of claim 8, wherein the PTC element has a resistivity at approximately 25.degree. C. of less than 3 ohm cm.
- 11. The electrical device of claim 8, wherein the first and second electrodes comprise a metal selected from the group consisting of nickel, copper, silver, tin, gold and alloys thereof.
- 12. The electrical device of claim 8, wherein the insulating layer is a material selected from the group consisting of photo resist, dielectric, ceramic and solder mask.
- 13. The electrical device of claim 8, wherein the first conductive layer is a metal selected from the group consisting of nickel, copper, silver, tin, gold and alloys thereof.
- 14. The electrical device of claim 8, wherein the second conductive layer contacts and completely covers the first conductive layer.
- 15. The electrical device of claim 8, wherein the second conductive layer comprises solder.
