Claims
- 1. A method of producing a reinforced thermoplastic composite lumber component, said method comprising:providing a core portion consisting of one or more thermoplastic materials; providing at least one layer of reinforcing material having continuous, uni-directional fibers; inserting at least one interlayer of tying material between said core portion and said at least one layer of reinforcing material; causing said core portion, said at least one interlayer of tying material and said at least one layer of reinforcing material to come into contact to form a composite; causing said composite to be pressed together; causing said composite to be joined; and allowing said composite to cool.
- 2. The method of claim 1, wherein said core portion is manufactured from a high density polyethylene material.
- 3. The method of claim 1, wherein said core portion is manufactured from a high density polyethylene material commingled with other recyclable plastics.
- 4. The method of claim 1, wherein said core portion is manufactured from a material selected from the group consisting of polyolefins other than high density polyethylene, polyolefin alloys, and polyolefin blends.
- 5. The method of claim 1, wherein at least one interlayer of tying material is selected from the group consisting of ethylene acrylic acid copolymer, ethylene methacrylic acid copolymer, ethylene maleic anhydride copolymer, propylene maleic anhydride copolymer, ethylene acrylate copolymer, ethylene methacrylate copolymer, and ethylene vinyl acetate coplymer.
- 6. The method of claim 1, wherein said at least one layer of reinforcing material is placed on opposing sides of said core portion.
- 7. The method of claim 1, wherein said at least one layer of reinforcing material is joined to said core portion by welding.
- 8. The method of claim 7, wherein said welding is thermal welding.
- 9. The method of claim 7, further comprising heating one or more of said core portion, said at least one layer of reinforcing material, and said tying interlayer prior to causing said layers to come into contact.
- 10. A method of producing a reinforced thermoplastic composite lumber component, said method comprising:providing a core portion consisting of one or more thermoplastic materials selected from the group consisting of polyolefins other than high density polyethylene, polyolefin alloys, and polyolefin blends; providing at least one layer of reinforcing material having continuous, uni-directional fibers; inserting at least one interlayer of tying material between said core portion and said at least one layer of reinforcing material, said at least one interlayer of tying material selected from the group consisting of, ethylene acrylic acid copolymer, ethylene methacrylic acid copolymer, ethylene maleic anhydride copolymer, propylene maleic anhydride copolymer, ethylene acrylate copolymer, ethylene methacrylate copolymer, and ethylene vinyl acetate copolymer; heating mating surfaces of said core portion, said at least one interlayer of tying material and said at least one layer of reinforcing material; bringing said core portion, said at least one interlayer of tying material and said at least one layer of reinforcing material into contact to form a composite; applying pressure to said composite; further heating the joint formed between said core portion and said at least one layer of reinforcing material while maintaining pressure on said composite, thereby causing said core portion and said at least one layer of reinforcing material to become joined; allowing said composite to cool; and removing pressure from said composite.
- 11. The method of claim 10, wherein said heating is hot-plate heating.
- 12. The method of claim 10, wherein said heating is infrared heating.
- 13. The method of claim 10, wherein said heating is transmission infrared heating.
- 14. The method of claim 10, wherein said heating is accomplished by hot gas thermal welding.
- 15. The method of claim 10, wherein said heating occurs without exposing the glass fibers of the reinforcing laminate.
- 16. The method of claim 10, wherein said at least one layer of reinforcing material is joined to only one surface of said core portion.
- 17. The method of claim 10, wherein said at least one layer of reinforcing material is joined to more than one surface of said core portion.
