Claims
- 1. A method of manufacturing an abradable composition comprising the steps of:
- (a) forming a paste of aluminum phosphate,
- (b) adding hollow aluminosilicate spheres to the paste with said spheres having a diameter of 400 to 1800 microns,
- (c) mixing the paste and hollow aluminosilicate spheres to form a ceramic slurry with 50 to 70 wt % paste is mixed with 30 to 50 wt % hollow aluminosilicate spheres,
- (d) moulding the ceramic slurry of hollow aluminosilicate spheres and paste to a required shape,
- (e) heat treating the moulded ceramic slurry of hollow aluminosilicate spheres and paste to form an aluminum phosphate matrix containing hollow aluminosilicate spheres.
- 2. A method as claimed in claim 1 wherein step (a) includes mixing aluminosilicate powder and water with alumina powder and phosphoric acid to form the paste.
- 3. A method as claimed in claim 2 wherein step (a) comprises mixing 54.3 wt % aluminosilicate powder, 23.3 wt % alumina powder and 22.4 wt % of 96% phosphoric acid and water.
- 4. A method as claimed in claim 1 wherein step (a) includes mixing aluminosilicate powder with mono aluminium phosphate solution.
- 5. A method as claimed in claim 4 wherein step (a) comprises mixing 46.2 wt % mono aluminium phosphate solution and 53.8 wt % aluminosilicate powder.
- 6. A method as claimed in claim 5 wherein in step (b) 70 wt % of the paste is mixed with 30 wt % of the hollow aluminosilicate spheres.
- 7. A method as claimed in claim 1 wherein step (e) includes heat treating the moulded mixture sequentially for 10 hours at 60.degree. C., for 1 hour at 120.degree. C., for 1.5 hours at 350.degree. C., for 2 hours at 800.degree. C., for 2 hours at 1100.degree. C. and for 1 hour at 1200.degree. C.
- 8. A method as claimed in claim 1 wherein step (d) includes moulding the mixture of hollow aluminosilicate spheres and paste on a ceramic matrix composite material.
- 9. A method as claimed in claim 8 wherein the ceramic composite material comprises silicon carbide fibres in an alumina matrix, step (e) comprises heat treating the moulded mixture of hollow aluminosilicate spheres and paste within the mould to bond the alumina matrix of the ceramic matrix composite to the aluminium phosphate matrix containing the aluminosilicate filler and the hollow aluminosilicate spheres.
- 10. A method as claimed in claim 1 including an additional step of bonding the aluminium phosphate matrix material containing an aluminosilicate filler and hollow aluminosilicate spheres to a ceramic matrix composite material.
- 11. A method as claimed in claim 10 wherein the bonding comprises applying an adhesive to the ceramic matrix composite material and the aluminum matrix phosphate material containing aluminosilicate filler and hollow aluminosilicate spheres.
- 12. A method of manufacturing an abradable composition comprising the steps of:
- (a) forming a paste of aluminum phosphate including mixing aluminosilicate powder and water with alumina powder and phosphoric acid to form the paste in the amount of 54.3 wt % aluminosilicate powder, 23.3 wt % alumina powder and 22.4 wt % of 96% phosphoric acid and water,
- (b) adding hollow aluminosilicate spheres to the paste,
- (c) mixing the paste and hollow aluminosilicate spheres to form a ceramic slurry,
- (d) moulding the ceramic slurry of hollow aluminosilicate spheres and paste to a required shape,
- (e) heat treating the moulded ceramic slurry of hollow aluminosilicate spheres and paste to form an aluminum phosphate matrix containing hollow aluminosilicate spheres.
- 13. A method as claimed in claim 12 where the adhesive comprises 46.2 wt % mono aluminum phosphate solution and 53.8 wt % aluminosilicate powder.
- 14. A method of manufacturing an abradable composition comprising the steps of:
- (a) forming a paste of aluminum phosphate including mixing aluminosilicate powder with mono aluminum phosphate solution to form the paste in the amount of 53.8 wt % aluminosilicate powder and 46.2 wt % mono aluminum phosphate solution,
- (b) adding hollow aluminosilicate spheres to the paste,
- (c) mixing the paste and hollow aluminosilicate spheres to form a ceramic slurry,
- (d) moulding the ceramic slurry of hollow aluminosilicate spheres and paste to a required shape,
- (e) heat treating the moulded ceramic slurry of hollow aluminosilicate spheres and paste to form an aluminum phosphate matrix containing hollow aluminosilicate spheres.
- 15. A method as claimed in claim 14 wherein the bonding comprises heat treating the adhesive, the ceramic matrix compoosite material and the aluminum matirx phosphate material containing aluminsilicate filler and hollow aluminsilicate spheres for 10 hours at at 60.degree. C., for 1 hour at 120.degree. C., for 1.5 hours at 350.degree. C., for 2 hours at 800.degree. C., for 2 hours at 1100.degree. C. and for 1 hour at 1200.degree. C.
- 16. A method of manufacturing an abradable composition comprising the steps of:
- (a) forming a paste of aluminum phosphate,
- (b) adding hollow aluminosilicate spheres to the paste,
- (c) mixing the paste and hollow aluminosilicate spheres to form a ceramic slurry,
- (d) moulding the ceramic slurry of hollow aluminosilicate spheres and paste to a required shape,
- (e) heat treating the moulded ceramic slurry of hollow aluminosilicate spheres and paste for 10 hours at 60.degree. C., for 1 hour at 120.degree. C., for 1.5 hours at 350.degree. C., for 2 hours at 800.degree. C., for 2 hours at 1100.degree. C. and for 1 hour at 1200.degree. C. to form an aluminum phosphate matrix containing hollow aluminosilicate spheres.
