Claims
- 1. A bulkhead assembly for a motor vehicle, comprising:
a cast bulkhead comprising a plurality of integrally formed attachment mounts; and at least one structural member of the motor vehicle attached to the bulkhead.
- 2. The bulkhead assembly of claim 1, wherein the bulkhead is cast from aluminum alloy as a unitary body.
- 3. The bulkhead assembly of claim 1, further comprising at least one hollow cavity formed in the bulkhead for increasing strength and rigidity of the bulkhead.
- 4. The bulkhead assembly of claim 3, wherein the at least one hollow cavity is filled with a cast-in-place aluminum foam core.
- 5. The bulkhead assembly of claim 3, wherein the at least one hollow cavity is filled with polymeric foam.
- 6. The bulkhead assembly of claim 1, wherein the at least one structural member comprises a pair of door hinge pillars attached to attachment mounts located at opposite ends of the bulkhead.
- 7. The bulkhead assembly of claim 6, wherein the at least one structural member further comprises a pair of rocker panels attached to a bottom end of the bulkhead opposite the door hinge pillars.
- 8. The bulkhead assembly of claim 1, wherein the at least one structural member comprises a pair of windshield support pillars attached to a top end of the bulkhead.
- 9. The bulkhead assembly of claim 8, wherein the at least one structural member further comprises a windshield cross member attached to the top end of the bulkhead between the windshield support pillars.
- 10. The bulkhead assembly of claim 1, wherein the bulkhead comprises a first side for facing an engine compartment of the motor vehicle and a second side for facing a passenger compartment of the motor vehicle, and further comprising a pair of hood hinges attached to attachment mounts located on the first side of the bulkhead for supporting a hood of the motor vehicle.
- 11, A bulkhead assembly for a motor vehicle, comprising:
a cast bulkhead comprising a plurality of integrally formed attachment mounts, the bulkhead comprising a first side for facing an engine compartment of the motor vehicle and a second side for facing a passenger compartment of the motor vehicle; at least one structural member of the motor vehicle attached to the bulkhead; and at least one electrical component of the motor vehicle attached to the first side of the bulkhead.
- 12. The bulkhead assembly of claim 11, wherein the bulkhead is cast from aluminum alloy as a unitary body.
- 13. The bulkhead assembly of claim 11, further comprising at least one hollow cavity formed in the bulkhead for increasing strength and rigidity of the bulkhead.
- 14. The bulkhead assembly of claim 13, wherein the at least one hollow cavity is filled with a cast-in-place aluminum foam core.
- 15. The bulkhead assembly of claim 13, wherein the at least one hollow cavity is filled with polymeric foam.
- 16. The bulkhead assembly of claim 11, wherein the at least one structural member comprises a pair of door hinge pillars attached to attachment mounts located at opposite ends of the bulkhead.
- 17. The bulkhead assembly of claim 16, wherein the at least one structural member further comprises a pair of rocker panels attached to a bottom end of the bulkhead opposite the door hinge pillars.
- 18. The bulkhead assembly of claim 11, wherein the at least one structural member comprises a pair of windshield support pillars attached to a top end of the bulkhead.
- 19. The bulkhead assembly of claim 18, wherein the at least one structural member further comprises a windshield cross member attached to the top end of the bulkhead between the windshield support pillars.
- 20. The bulkhead assembly of claim 11, further comprising a pair of hood hinges attached to attachment mounts located on the first side of the bulkhead for supporting a hood of the motor vehicle.
- 21. The bulkhead assembly of claim 11, wherein the at least one electrical component comprises an electrical junction box or a windshield wiper motor.
- 22. A method of assembling a bulkhead assembly for a motor vehicle, comprising the steps of:
casting a bulkhead from aluminum alloy, the bulkhead comprising a plurality of integrally formed attachment mounts, the bulkhead comprising a first side for facing an engine compartment of a motor vehicle and a second side for facing a passenger compartment of the motor vehicle; and attaching at least one structural member of the motor vehicle to the bulkhead.
- 23. The method of claim 22, further comprising the step of attaching at least one electrical component of the motor vehicle to the first side of the bulkhead.
- 24. The method of claim 22, wherein the at least one structural member comprises a pair of door hinge pillars, and the method further comprises the step of attaching the door hinge pillars to attachment mounts located at opposite ends of the bulkhead.
- 25. The method of claim 24, wherein the at least one structural member further comprises a pair of rocker panels, and the method further comprises the step of attaching the rocker panels to a bottom end of the bulkhead opposite the door hinge pillars.
- 26. The method of claim 22, wherein the at least one structural member comprises a pair of windshield support pillars, and the method further comprises the step of attaching the windshield support pillars to a top end of the bulkhead.
- 27. The method of claim 26, wherein the at least one structural member further comprises a windshield cross member, and the method further comprises the step of attaching the windshield cross member to the top end of the bulkhead between the windshield support pillars.
- 28. The method of claim 22, further comprising the step of attaching a pair of hood hinges to attachment mounts located on the first side of the bulkhead for supporting a hood of the motor vehicle.
- 29. The method of claim 22, wherein the bulkhead is cast as a unitary body.
- 30. The method of claim 20, wherein the bulkhead is comprised of a plurality of cast components.
