Claims
- 1. A method for producing a cast article, the method comprising the steps of:
a) making a porous powder article; b) making a casting mold by using the porous powder article as a sacrificial pattern; and c) casting molten metal into the casting mold.
- 2. The method of claim 1, further comprising the step of making the porous powder article by a solid free form fabrication process.
- 3. The method of claim 2, wherein the solid free form fabrication process is selected from the group consisting of three-dimensional printing and selective laser sintering.
- 4. The method of claim 1, further comprising the step of providing the porous powder article with a ceramic coating.
- 5. The method of claim 4, wherein the porous powder article comprises a polymer binder, the method further comprising the step of debinding the porous powder article of the polymer binder after the step of providing the porous powder article with a ceramic coating.
- 6. The method of claim 5, further comprising the step of storing the porous powder article after the step of debinding the porous powder article.
- 7. The method of claim 1, further comprising the step of heating the casting mold.
- 8. The method of claim 7, further comprising the step of storing the casting mold after the step of heating the casting mold.
- 9. The method of claim 1, further comprising the step of heating the casting mold immediately prior to the step of casting.
- 10. The method of claim 7, wherein at least one of the steps of heating the casting mold and casting are done under a protective atmosphere.
- 11. The method of claim 10, wherein the protective atmosphere includes at least one of hydrogen, nitrogen, and argon.
- 12. The method of claim 1, wherein the porous powder article comprises a polymer binder, the method further comprising the step of debinding the porous powder article of the polymer binder prior to the step of casting.
- 13. The method of claim 1, further comprising the step of selecting the powder of the porous powder article and the molten metal so that the powder and the molten metal combine to form a composite material upon cooling from the casting step.
- 14. The method of claim 1, further comprising the step of selecting the powder of the porous powder article and the molten metal so that the molten metal at least partially melts the powder as a result of the step of casting the molten metal into the casting mold.
- 15. The method of claim 1, wherein the step of making the porous powder article results in the porous powder article having a relative density in the range of 30% to 40%.
- 16. The method of claim 1, wherein the step of making the porous powder article includes making the porous powder article to comprise at least one of the group consisting of a metal powder, a ceramic powder, and a cermet powder.
- 17. A method of producing a casting mold, the method comprising the steps of:
a) making a porous powder article; and b) making a casting mold by using the porous powder article as a sacrificial pattern.
- 18. The method of claim 17, wherein the porous powder article is made by a solid free form fabrication process.
- 19. The method of claim 18, wherein the solid free form fabrication process is selected from the group consisting of three-dimensional printing and selective laser sintering.
- 20. The method of claim 17, further comprising the step of providing the porous powder article with a ceramic coating.
- 21. The method of claim 20, wherein the porous powder article comprises a polymer binder, the method further comprising the step of debinding the porous powder article of the polymer binder after the step of providing the porous powder article with a ceramic coating.
- 22. The method of claim 21, wherein the step of debinding is done under a protective atmosphere.
- 23. The method of claim 22, wherein the protective atmosphere includes at least one of hydrogen, nitrogen, and argon.
- 24. The method of claim 21, further comprising the step of storing the porous powder article after the step of debinding the porous powder article.
- 25. The method of claim 17, wherein the step of making the porous powder article results in the porous powder article having a relative density in the range of 30% to 40%.
- 26. The method of claim 17, wherein the step of making the porous powder article includes making the porous powder article to comprise at least one of the group consisting of a metal powder, a ceramic powder, and a cermet powder.
- 27. A sacrificial casting mold pattern comprising a porous powder article.
- 28. The sacrificial casting mold pattern of claim 27, wherein the porous powder article was made by a solid free form fabrication process.
- 29. The sacrificial casting mold pattern of claim 27, further comprising a ceramic coating on the porous powder article.
- 30. The sacrificial casting mold pattern of claim 27, wherein the porous powder article has a relative density in the range of 30% to 40%.
- 31. The sacrificial casting mold pattern of claim 27, wherein the porous powder article comprises at least one of the group consisting of a metal powder, a ceramic powder, and a cermet powder.
- 32. The sacrificial casting mold of claim 27, wherein the porous powder article comprises a polymer binder.
- 33. A casting mold comprising a porous powder article as a sacrificial pattern.
- 34. The casting mold of claim 33, wherein the porous powder article was made using a solid free form fabrication process.
- 35. The casting mold of claim 33, further comprising a ceramic coating on the porous powder article.
- 36. The casting mold of claim 33, wherein the porous powder article has a relative density in the range of 30% to 40%.
- 37. The casting mold of claim 33, wherein the porous powder article comprises at least one of the group consisting of a metal powder, a ceramic powder, and a cermet powder.
- 38. The casting mold of claim 33, wherein the porous powder article comprises a polymer binder.
