Claims
- 1. A system for making wallboard or backerboard sheets comprising:
a mixer for mixing materials for making aerated concrete; at least one face layer supply; and a former for forming core material having opposing first and second major surfaces and comprising aerated concrete, and for securing at least one face layer from said at least one face layer supply onto at least one of the first and second major surfaces of the core material, said former comprising
a mold downstream from said mixer for receiving the materials for making aerated concrete therein and allowing the materials to rise and stiffen into a body, an autoclave downstream from said mold for curing the body, a saw blade downstream from said autoclave for sawing the body into sheets of core material, and a magnetic field generator adjacent said saw blade for causing said saw blade to be substantially flat to saw substantially flat sheets of core material from the body.
- 2. A system according to claim 1 wherein said saw blade extends in a substantially horizontal direction and is subject to gravitational sag in a medial portion thereof.
- 3. A system according to claim 2 wherein said magnetic field generator is positioned above said saw blade and generates a magnetic field to attract the medial portion of said saw blade upward.
- 4. A system according to claim 2 wherein said saw blade is magnetized to a first magnetic polarity; and wherein said magnetic field generator is positioned above said saw blade and generates a magnetic field of a second magnetic polarity to attract the medial portion of said saw blade upward.
- 5. A system according to claim 2 wherein said saw blade is magnetized to a first magnetic polarity; and wherein said magnetic field generator is positioned below said saw blade and generates a magnetic field of the first magnetic polarity to repel the medial portion of said saw blade upward.
- 6. A system according to claim 1 wherein said saw blade comprises a bandsaw blade.
- 7. A system according to claim 1 wherein said former further comprises:
a lower conveyor for advancing a series of bodies past said saw blade; and an upper conveyor for conveying a remaining portion of a body downstream from said saw blade back to a position upstream from said saw blade.
- 8. A system according to claim 7 wherein said upper conveyor comprises a forward portion for raising a respective body and changing a direction of movement thereof.
- 9. A system according to claim 7 wherein said upper conveyor comprises a rearward portion for lowering a respective body and changing a direction of movement thereof.
- 10. A system according to claim 7 wherein said lower and upper conveyors are configured to process a predetermined number of bodies at a time along said lower conveyor.
- 11. A system according to claim 10 wherein the predetermined number of bodies is at least three.
- 12. A system according to claim 1 wherein said former further comprises a bevel shaper for forming the first major surface of the core material to have beveled portions adjacent respective opposing longitudinal side edges.
- 13. A system according to claim 1 further comprising a cutter downstream from said former for cutting the core material into a plurality of wallboard or backerboard sheets.
- 14. A system according to claim 1 wherein said at least one face layer supply comprises at least one paper face layer supply.
- 15. A system according to claim 1 wherein said at least one face layer supply comprises at least one moisture-resistant face layer supply.
- 16. A system for making wallboard or backerboard sheets comprising:
at least one face layer supply; and a former for forming core material having opposing first and second major surfaces and comprising aerated concrete, and for securing at least one face layer from said at least one face layer supply onto at least one of the first and second major surfaces of the core material, said former comprising
a saw blade extending in a substantially horizontal direction for sawing a body of cured aerated concrete into sheets of core material, and a magnetic field generator adjacent said saw blade for causing said saw blade to be substantially flat to saw substantially flat sheets of core material from the body.
- 17. A system according to claim 16 wherein said magnetic field generator is positioned above said saw blade and generates a magnetic field to attract the medial portion of said saw blade upward.
- 18. A system according to claim 16 wherein said saw blade is magnetized to a first magnetic polarity; and wherein said magnetic field generator is positioned above said saw blade and generates a magnetic field of a second magnetic polarity to attract the medial portion of said saw blade upward.
- 19. A system according to claim 16 wherein said saw blade is magnetized to a first magnetic polarity; and wherein said magnetic field generator is positioned below said saw blade and generates a magnetic field of the first magnetic polarity to repel the medial portion of said saw blade upward.
- 20. A system according to claim 16 wherein said saw blade comprises a bandsaw blade.
- 21. A system according to claim 16 wherein said former further comprises:
a lower conveyor for advancing a series of bodies past said saw blade; and an upper conveyor for conveying a remaining portion of a body downstream from said saw blade back to a position upstream from said saw blade.
- 22. A system according to claim 21 wherein said upper conveyor comprises a forward portion for raising a respective body and changing a direction of movement thereof.
- 23. A system according to claim 21 wherein said upper conveyor comprises a rearward portion for lowering a respective body and changing a direction of movement thereof.
- 24. A system according to claim 21 wherein said lower and upper conveyors are configured to process a predetermined number of bodies at a time along said lower conveyor.
- 25. A system according to claim 24 wherein the predetermined number of bodies is at least three.
- 26. A system according to claim 21 wherein said former further comprises a bevel shaper for forming the first major surface of the core material to have beveled portions adjacent respective opposing longitudinal side edges.
- 27. A saw for cutting a body and comprising:
a saw blade extending in a substantially horizontal direction for sawing the body into sheets; and a magnetic field generator adjacent said saw blade for causing said saw blade to be substantially flat to saw substantially flat sheets from the body.
- 28. A saw according to claim 27 wherein said magnetic field generator is positioned above said saw blade and generates a magnetic field to attract the medial portion of said saw blade upward.
- 29. A saw according to claim 27 wherein said saw blade is magnetized to a first magnetic polarity; and wherein said magnetic field generator is positioned above said saw blade and generates a magnetic field of a second magnetic polarity to attract the medial portion of said saw blade upward.
- 30. A saw according to claim 27 wherein said saw blade is magnetized to a first magnetic polarity; and wherein said magnetic field generator is positioned below said saw blade and generates a magnetic field of the first magnetic polarity to repel the medial portion of said saw blade upward.
- 31. A saw according to claim 27 wherein said saw blade comprises a bandsaw blade.
- 32. A method for making wallboard or backerboard sheets comprising:
forming core material having opposing first and second major surfaces and comprising aerated concrete; and securing at least one face layer onto at least one of the first and second major surfaces of the core material; wherein forming comprises sawing a body of cured aerated concrete into sheets of core material using a saw blade, and while providing a magnetic field for causing the saw blade to be substantially flat to saw substantially flat sheets of core material from the body.
- 33. A method according to claim 32 wherein the saw blade extends in a substantially horizontal direction and is subject to gravitational sag in a medial portion thereof.
- 34. A method according to claim 33 wherein generating the magnetic field comprises generating the magnetic field to attract the medial portion of said saw blade upward.
- 35. A method according to claim 33 wherein the saw blade is magnetized to a first magnetic polarity; and wherein generating the magnetic field generates a magnetic field of a second magnetic polarity to attract the medial portion of the saw blade upward.
- 36. A method according to claim 33 wherein the saw blade is magnetized to a first magnetic polarity; and wherein generating the magnetic field generates a magnetic field of the first magnetic polarity to repel the medial portion of the saw blade upward.
- 37. A method according to claim 32 wherein the saw blade comprises a bandsaw blade.
