Claims
- 1. A method for making a gas diffusion electrode comprising the steps of:
a) forming an electrode on a substrate by applying a mixture comprising a polymer electrolyte, an electrocatalyst, and a nanosized pore-former to the substrate; and b) treating the electrode to remove the nanosized pore-former.
- 2. The method of claim 1, wherein the nanosized pore-former comprises fumed silica.
- 3. The method of claim 2, wherein the amount of fumed silica pore-former in the mixture is between about 20 and about 60% by weight.
- 4. The method of claim 3, wherein the amount of fumed silica pore-former in the mixture is between about 35 and about 45% by weight.
- 5. The method of claim 1, wherein the electrode is treated chemically to remove the pore-former.
- 6. The method of claim 5, wherein the electrode is treated to remove the fumed silica pore-former by contacting the electrode with an alkali metal hydroxide solution.
- 7. The method of claim 1, wherein the substrate is carbon cloth, carbon paper, porous carbon, or a porous metal.
- 8. The method of claim 7, wherein the substrate is a porous metal that comprises a three-dimensional reticulated metal structure.
- 9. The method of claim 8, wherein the porous metal comprises copper, nickel, aluminum, titanium, or an aluminum-titanium alloy.
- 10. The method of claim 1, wherein the mixture is applied to the substrate by rolling, calendering, pressing, printing, spraying, brushing, electrostatic spraying, dry filtering or wet filtering.
- 11. A method for making a membrane electrode assembly comprising the steps of:
a) forming an electrode on a substrate by applying a mixture comprising a polymer electrolyte, an electrocatalyst, and a nanosized pore-former to the substrate; b) attaching the electrode to a membrane to form a membrane electrode assembly; and c) treating the electrode to remove the pore-former.
- 12. The method of claim 11, further comprising the step of treating the electrode to activate the polymer electrolyte.
- 13. The method of claim 12, wherein the electrode is treated to activate the polymer electrolyte by contacting the electrode with an acidic solution.
- 14. The method of claim 11, wherein the membrane is a polymer electrolyte membrane.
- 15. The method of claim 14, wherein the membrane is a fluorinated sulfonic acid membrane.
- 16. A method for making a gas permeable layer for use in a fuel cell comprising the steps of:
a) applying to a composition a nanosized pore-former; and b) treating the composition to remove the nanosized pore-former.
- 17. The method of claim 16, wherein the gas permeable layer is a hydrophilic layer.
- 18. The method of claim 17, wherein the hydrophilic layer comprises a polymer and high surface area carbon particles.
- 19. The method of claim 18, wherein the polymer is a perfluorosulfonic acid polymer.
- 20. The method of claim 18, wherein the high surface area carbon particles comprise carbon black.
- 21. The method of claim 16, wherein the gas permeable layer is an intermediate layer.
- 22. The method of claim 21, wherein the intermediate layer comprises a polymer and high surface area carbon particles.
- 23. The method of claim 22, wherein the polymer is selected from polytetrafluoroethylene, perfluoroethylene-perfluoropropylene copolymer, perfluoroalkoxy, or polyvinylidene fluoride.
- 24. An electrode comprising a polymer electrolyte, an electrocatalyst, and nanosized pores.
- 25. A fuel cell comprising an electrode, wherein the electrode comprises a polymer electrolyte, an electrocatalyst, and nanosized pores.
- 26. A fuel cell comprising a layer having nanosized pores.
- 27. The fuel cell of claim 26, wherein the layer is an electrode.
- 28. The fuel cell of claim 26, wherein the layer is a hydrophilic layer.
- 29. The fuel cell of claim 26, wherein the layer is an intermediate layer.
- 29. A fuel cell stack comprising a layer having nanosized pores.
- 30. The fuel cell stack of claim 29, wherein the layer is an electrode.
- 31. The fuel cell stack of claim 29, wherein the layer is a hydrophilic layer.
- 32. The fuel cell stack of claim 29, wherein the layer is an intermediate layer.
