Claims
- 1. A process for producing a lightweight electrode grid comprising:
- A. compressing a mat of dense graphite fibers to a desired thickness;
- B. heating the compressed mat of dense graphite fibers to a temperature at which Ni(CO).sub.4 decomposes;
- C. exposing the heated, compressed mat of graphite fibers to Ni(CO).sub.4 gas which is at a temperature above the vaporization temperature of Ni(CO).sub.4 but below the decomposition temperature of Ni(CO).sub.4,
- wherein the Ni(CO).sub.4 decomposes when it contacts the heated graphite fiber mat and deposits nickel metal on the graphite fiber surfaces;
- D. removing the heated graphite fiber mat from the Ni(CO).sub.4 gas when the desired thickness of nickel metal coating has been produced on the graphite fiber mat to bond the graphite fibers together; and
- E. removing the external compressive forces from the nickel metal coated graphite fiber mat electrode grid.
- 2. The process of claim 1 wherein in step A the mat of dense graphite fibers are compressed onto a current collector.
- 3. The process of claim 1 wherein the compressed mat of dense graphite fibers is heated in step B to a temperature of from 125.degree. C. to 600.degree. C.
- 4. The process of claim 3 wherein the compressed mat of dense graphite fibers is heated in step B to a temperature of from 160.degree. C. to 500.degree. C.
- 5. The process of claim 4 wherein the compressed mat of dense graphite fibers is heated in step B to a temperature of from 180.degree. to 350.degree. C.
- 6. The process of claim 1 wherein heating means are used in step C. to maintain the temperature of the compressed mat of dense graphite fibers.
- 7. The process of claim 1 wherein the carbon monoxide generated by the decomposition of Ni(CO).sub.4 in step C is taken and reacted with fine nickel metal powder to produce more Ni(CO).sub.4 gas for use in step C.
- 8. A lightweight electrode grid that is produced according to the process of claim 1.
- 9. A lightweight electrode grid that is produced according to the process of claim 2.
- 10. A lightweight electrode grid comprising:
- A. a mat of dense graphite fibers which is compressed such that portions of the graphite surfaces of the graphite fibers are pressed directly against portions of the graphite surfaces of other graphite fibers, and
- B. a nickel metal coating on the mat which coats the exposed portions of the graphite surfaces of the graphite fibers and bonds the graphite fibers together to maintain the compression of the mat.
- 11. The lightweight electrode of claim 10 wherein the mat of dense graphite fibers is compressed onto a current collector.
- 12. The lightweight electrode of claim 10 wherein the graphite fibers are at least 1 inch long.
- 13. The lightweight electrode of claim 12 wherein the graphite fibers are from 1 to 3 inches long.

This is a continuation-in-part of application Ser. No. 07/977,966 filed Nov. 18, 1992, now abandoned which is a divisional of application Ser. No. 07/728,915 filed Jul. 11, 1991, which issued as U.S. Pat. No. 5,197,993 on Mar. 30, 1993.
