Claims
- 1. A thin film printed board precursor containing a laminate of a dielectric isotropic thermosetting resin film layer and a heat conductive and electrically conductive metal foil layer directly adhered to a side of the resin film, that contains a supporting layer comprising one or more of fiber, fabric or thermoplastic polymers in contact with the other side of the resin layer, wherein the dielectric isotropic thermosetting resin layer has an unimpeded thickness that is at least equal to that of the foil layer and wherein the dielectric isotropic thermosetting resin layer contains a low profile thermoplastic additive.
- 2. The thin film printed board precursor of claim 1 wherein the electrically conductive metal foil layer is selected from the group consisting of
- deposited foil and wrought foil and has a uniform thickness between about 0.1 mil (2.54.times.10.sup.4) to about 20 mil (5.08.times.10.sup.-2 cm);
- varying .+-.10 percent for deposited foils and .+-.5 percent for wrought foils.
- 3. The thin film printed board precursor of claim 2 wherein the foil surface and the resin film bonded to it possess a debossed pattern characterizing a printed circuit.
- 4. The thin film printed board precursor of claim 3 wherein the isotropic dielectric resin film has an unimpeded thickness that is at least 1.2 times thicker than the thickness of the foil film.
- 5. The thin film printed board precursor of claim 3 wherein the isotropic dielectric resin film has an unimpeded thickness that is as much as about 25 times of the foil film.
- 6. The thin film printed board precursor of claim 3 wherein the thickness of the laminate comprising the foil and the unimpeded resin film is from about one mil (0.00254 cm.) to about 250 mils (0.635 cm.).
- 7. The thin film printed board precursor of claim 3 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 8. The thin film printed board precursor of claim 4 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 9. The thin film printed board precursor of claim 5 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 10. The thin film printed board precursor of claim 6 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 11. The thin film printed board precursor of claim 2 wherein the isotropic dielectric resin film has an unimpeded thickness that is at least 1.2 times thicker than the thickness of the foil film.
- 12. The thin film printed board precursor of claim 11 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 13. The thin film printed board precursor of claim 2 wherein the isotropic dielectric resin film has an unimpeded thickness that is as much as about 25 times of the foil film.
- 14. The thin film printed board precursor of claim 13 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 15. The thin film printed board precursor of claim 2 wherein the thickness of the laminate comprising the foil and the unimpeded resin film is from about one mil (0.00254 cm.) to about 250 mils (0.635 cm.).
- 16. The thin film printed board precursor of claim 15 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 17. The thin film printed board precursor of claim 2 wherein the isotropic thermosetting resin film has the following properties:
- a) it shapes by stamping and compression molding;
- b) it provides a dielectric substrate;
- c) it is sufficiently uniform in thickness to provide consistent heat shaping capability across the breadth of the film, and the thickness is sufficient to accept the shape imposed by the shaping process;
- d) it can be molded by compression or stamp molding
- e) it possesses low flow over a broad temperature range so that it does not flow uncontrollably while undergoing cure conditions, and when placed under pressure by impressing a mold that contains male or female surfaces comprising grooves, sockets and protuberances on it, only the portions that are superimposed over a groove or socket in the case of a female mold, or over a protuberance in the case of a male mold, will be caused to flow because of pressure imposed on the film; and
- f) it gels, near-gels or cures.
- 18. The thin film printed board precursor of claim 2 wherein the resin film is a thermosetting resin that is directly adhered to the foil, which thermosetting resin is, when made independent of the metal foil, moldable without edge flow constraints, and contains, as its major ingredients,
- a) a thermosetting resin and
- b) a flow control component.
- 19. The thin film printed board precursor of claim 18 wherein the isotropic thermosetting resin film employs as the flow control component one or more of
- a) one or more electronic grade fillers;
- b) a thermoplastic resin that is soluble or partially soluble in the thermosetting resin;
- c) an elastomer polymer that provide discrete elastomer phases (second phases) in the thermosetting resin matrix;
- d) a thixotrope.
- 20. The thin film printed board precursor of claim 2 wherein the dielectric isotropic thermosetting resin film has the following properties:
- a) a uniform areal thickness ranging from about 1 to 250 mils (about 0.002545 cm to about 0.635 cm) as calculated from the weight of resin film for a given area;
- b) low flow at a broad temperature range so that said film does not flow uncontrollably while undergoing cure conditions;
- c) the ability to cure, gel, or near-gel, at temperatures from about 20.degree. C., in less than about 7 days and more than 1 second;
- d) the ability to resist the formation of an electric field in the thermoset state; and
- e) a minimum and maximum thickness not exceeding the deviation factor set forth in Table A below,

- 21. The thin film printed board precursor of claim 20 wherein the foil surface and the resin film bonded to it possess a debossed pattern characterizing a printed circuit.
- 22. The thin film printed board precursor of claim 21 wherein the isotropic dielectric resin film has an unimpeded thickness that is at least 1.2 times thicker than the thickness of the foil film.
- 23. The thin film printed board precursor of claim 21 wherein the isotropic dielectric resin film has an unimpeded thickness that is as much as about 25 times of the foil film.
- 24. The thin film printed board precursor of claim 21 wherein the thickness of the laminate comprising the foil and the unimpeded resin film is from about one mil (0.00254 cm.) to about 250 mils (0.635 cm).
- 25. The thin film printed board precursor of claim 21 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 26. The thin film printed board precursor of claim 22 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 27. The thin film printed board precursor of claim 23 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 28. The thin film printed board precursor of claim 20 wherein the isotropic dielectric resin film has an unimpeded thickness that is at least 1.2 times thicker than the thickness of the foil film.
- 29. The thin film printed board precursor of claim 28 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 30. The thin film printed board precursor of claim 20 wherein the isotropic dielectric resin film has an unimpeded thickness that is as much as about 25 times of the foil film.
- 31. The thin film printed board precursor of claim 30 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 32. The thin film printed board precursor of claim 20 wherein the thickness of the laminate comprising the foil and the unimpeded resin film is from about one mil (0.00254 cm.) to about 250 mils (0.635 cm.).
- 33. The thin film printed board precursor of claim 32 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 34. The thin film printed board precursor of claim 20 wherein the isotropic thermosetting resin film has the following properties:
- a) it shapes by stamping and compression molding;
- b) it provides a dielectric substrate;
- c) it is sufficiently uniform in thickness to provide consistent heat shaping capability across the breadth of the film, and the thickness is sufficient to accept the shape imposed by the shaping process;
- d) it can be molded by compression or stamp molding;

- 35. The thin film printed board precursor of claim 20 wherein the resin film is a thermosetting resin that is directly adhered to the foil, which thermosetting resin is, when made independent of the metal foil, moldable without edge flow constraints, and contains, as its major ingredients,
- a) a thermosetting resin and
- b) a flow control component.
- 36. The thin film printed board precursor of claim 35 wherein the isotropic thermosetting resin film employs as the flow control component one or more of
- a) one or more electronic grade fillers;
- b) a thermoplastic resin that is soluble or partially soluble in the thermosetting resin;
- c) an elastomer polymer that provide discrete elastomer phases (second phases) in the thermosetting resin matrix;
- d) a thixotrope.
- 37. The thin film printed board precursor of claim 1 wherein the foil surface and the resin film bonded to it possess a debossed pattern characterizing a printed circuit.
- 38. The thin film printed board precursor of claim 37 wherein the isotropic dielectric resin film has an unimpeded thickness that is at least 1.2 times thicker than the thickness of the foil film.
- 39. The thin film printed board precursor of claim 38 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 40. The thin film printed board precursor of claim 37 wherein the isotropic dielectric resin film has an unimpeded thickness that is as much as about 25 times of the foil film.
- 41. The thin film printed board precursor of claim 40 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 42. The thin film printed board precursor of claim 37 wherein the thickness of the laminate comprising the foil and the unimpeded resin film is from about one mil (0.00254 cm.) to about 250 mils (0.635 cm.).
- 43. The thin film printed board precursor of claim 42 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 44. The thin film printed board precursor of claim 37 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 45. The thin film printed board precursor of claim 37 wherein the isotropic thermosetting resin film has the following properties:
- a) it shapes by stamping and compression molding;
- b) it provides a dielectric substrate;
- c) it is sufficiently uniform in thickness to provide consistent heat shaping capability across the breadth of the film, and the thickness is sufficient to accept the shape imposed by the shaping process;
- d) it can be molded by compression or stamp molding;
- e) it possesses low flow over a broad temperature range so that it does not flow uncontrollably while undergoing cure conditions, and when placed under pressure by impressing a mold that contains male or female surfaces comprising grooves, sockets and protuberances on it, only the portions that are superimposed over a groove or socket in the case of a female mold, or over a protuberance in the case of a male mold, will be caused to flow because of pressure imposed on the film; and
- f) it gels, near-gels or cures.
- 46. The thin film printed board precursor of claim 37 wherein the resin film is a thermosetting resin that is directly adhered to the foil, which thermosetting resin is, when made independent of the metal foil, moldable without edge flow constraints, and contains, as its major ingredients,
- a) a thermosetting resin and
- b) a flow control component.
- 47. The thin printed board precursor of claim 46 wherein the isotropic thermosetting resin film employs as the flow control component one or more of the following:
- a) one or more electronic grade fillers;
- b) a thermoplastic resin that is soluble or partially soluble in the thermosetting resin;
- c) an elastomer polymer that provides discrete elastomer phases (second phases) in the thermosetting resin matrix; and
- d) a thixotrope.
- 48. The thin film printed board precursor of claim 1 wherein the isotropic dielectric resin film has an unimpeded thickness that is at least 1.2 times thicker than the thickness of the foil film.
- 49. The thin film printed board precursor of claim 48 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 50. The thin film printed board precursor of claim 1 wherein the isotropic dielectric resin film has an unimpeded thickness that is as much as about 25 times of the foil film.
- 51. The thin film printed board precursor of claim 50 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 52. The thin film printed board precursor of claim 1 wherein the thickness of the laminate comprising the foil and the unimpeded resin film is from about one mil (0.00254 cm.) to about 250 mils (0.635 cm.).
- 53. The thin film printed board precursor of claim 52 wherein unimpeded resin film thickness is at least equal to the depth of debossment of the metal foil into the resin film.
- 54. The thin film printed board precursor of claim 1 wherein the isotropic thermosetting resin film has the following properties:
- a) it shapes by stamping and compression molding;
- b) it provides a dielectric substrate;
- c) it is sufficiently uniform in thickness to provide consistent heat shaping capability across the breadth of the film, and the thickness is sufficient to accept the shape imposed by the shaping process;
- d) it can be molded by compression or stamp molding;
- e) it possesses low flow over a broad temperature range so that it does not flow uncontrollably while undergoing cure conditions, and when placed under pressure by impressing a mold that contains male or female surfaces comprising grooves, sockets and protuberances on it, only the portions that are superimposed over a groove or socket in the case of a female mold, or over a protuberance in the case of a male mold, will be caused to flow because of pressure imposed on the film; and
- f) it gels, near-gels or cures.
- 55. The thin film printed board precursor of claim 1 wherein the resin film is a thermosetting resin that is directly adhered to the foil, which thermosetting resin is, when made independent of the metal foil, moldable without edge flow constraints, and contains, as its major ingredients,
- a) a thermosetting resin and
- b) a flow control component.
- 56. The thin film printed board precursor of claim 55 wherein the isotropic thermosetting resin film employs as the flow control component one or more of
- a) one or more electronic grade fillers;
- b) a thermoplastic resin that is soluble or partially soluble in the thermosetting resin;
- c) an elastomer polymer that provide discrete elastomer phases (second phases) in the thermosetting resin matrix;
- d) a thixotrope.
